    5 Year Plan: An introduction, build and resurrection thread

    Hello fellow B5ers!

    I've been a member here for about 4 years posting here and there, learning a lot and hopefully contributing back to the community a bit. This thread will serve as my official introduction to the forum with some history along the way and to document my build/resurrection of an A4.

    The Homestead and quiver






    My first Audi is a 99.5 A4 1.8tqm that I purchased in 2011 with 109k on the clock. I did a lot of maintenance, your typical bolt-ons and Stage 1 tune and that satisfied me for quite a while as a DD. Doing about 400 miles a week back and forth to work, it sits today with 200k.

    In 2012 the timing belt tensioner let loose and so I rebuilt the head and kept on trucking.

    And now, the time has finally come that I am able to do my own build from soup to nuts. After we bought the Tiguan we both decided another car payment wasn't realistic so I decided rebuilding was the best option to get another 5 years or more out of the Audi.

    The build will be as follows:

    I'll add more pictures of subtance after I have time to grab them.

    I decided I didn't want to sink all this money into an ME5 car so I went on the hunt and found a 2001 A4 QMT that had experienced overheating and timing belt failure.



    This car will receive many of the goodies from my 99.5 including full exhaust, suspension, sport cloth seats, the head that was rebuilt and some other miscellaneous items. After speaking with Motoza they expressed preference on using the small port head but at this point another head rebuild is simply not in the budget.

    Before I could get started on my project, I had to revive my wife's first car, a 98' VW Beetle 2.0, so I could have a DD while both Audis would be down. It was long overdue for a full timing belt job and all that comes with it, a clutch and some other general maintenance.



    I decided it would be easier to pull the motor then try and battle with the tiny space inside of the bay and on my back underneath the car.

    I got some progress going on the 01 this past weekend, only a few hours.

    Pulled in after backing the Beetle out





    Front carriage removed and stored out of the way. Once I was able to get a real good look inside the bay I realized this thing is much dirtier than I originally thought.



    A close up of the carnage that occured in the timing area of the engine - not pretty. My theory is that the coolant all leaked out through the water pump, soaking the belt and eventually leading to it fully degrading.



    What little coolant that was left in the system was the worst color and smell I have ever dealt with - worse than old gear oil.



    Right in the trash with this thing...



    That's about where I wrapped up Monday evening. Hoping to get some more done on it tonight in preparation for the engine and trans removal. Stay tuned!

    Very cool! Congrats on the marriage and house last year, and new-to-you 2001 A4. Looking forward to watching you progress and seeing another F21 build!
    Looks like maybe the oil cooler could have been leaking oil into the coolant as well?
    Really like how big your garage is. Do you have thoughts of installing a lift?

    Our timelines are kinda similar lol.

    About the coolant, I'm not sure really. The little liquid that came out didn't seem to be mixed with oil just based on how it looked and laid and the oil itselfs is pretty clean as well.

    That reminds me. I need to order that gasket for the oil cooler. I don't want to be waiting on parts when this thing gets rolling full steam!

    Great intro and sounds like you've got everything going in good order! I like the dog. Is it a Schnoodle? Looks similar to the dog we are considering. Anyhow, good luck and I am looking forward to the progress.

    Thanks! An intro has been long overdue, with being a member since 2011.

    The pup is a Cockapoo though she definitely has more of the cocker look to her. She's just about 6 months in that shot.

    Man, I'm pretty jealous of your workspace, it's absolutely HUGE! I'm looking forward to seeing your project gather pace.

    What will happen to your '99.5? Part out, or putting her back together as stock?

    Thanks man. The garage had much influence on the decision to buy this house for sure.

    I will likely part the car since I am taking the head off of it to put on the new one, combined with anything else I take from it probably won't be much of a car when I'm done, haha. I very much can't wait for this to get some progress going.

    I have an Identical 99.5 with an identical timing tensioner issue haha although I bought mine like that. Good luck with your build, you've got some pretty good plans for it so I can't wait to see it evolve!

    I missed your question about installing a lift.

    I would love to but I'm afraid I don't think I have the height I would need to put one in unless there are options I'm unaware of that account for that. My next big purchase for the space is a proper work bench and air tank. The previous owner has 100 amps run to the space and installed a 220 outlet so its well equipped for anything I'd want to install

    Also absolutely green with envy over that beautiful double garage! looks like the perfect working space!!

    could do yourself a favour a get a large air tank outside in a little outcove and run air lines through the roof to hose reals in the roof like my local mechanic, pretty handy!

    also congrats on the wife and house too!

    Family and friends have asked 'How do you know how to do this?' to which I reply 'Out of necessity!'. It'd cost a fortune to pay someone to maintain and upgrade these cars.

    The tank is definitely happening in the future. The hardlines are a great idea to make the install look nice and professional.

    After a rebuild, you will get way more than an extra 5 yrs out of it. You can basically double those numbers, at a minimum, for something to lean on. Also with a built engine, the power bug may bite you. It happens, especially if jumping to an FT. When it comes to builds, deal with issues and work through them. The joy of the end product is so enjoyable, knowing you did it. Best of luck in the build!

    Encouraging words. I said to my wife the other day, after this rebuild I really doubt i'll ever sell this car. Gosh, I hope I don't get bored with the FT too quickly. I plan on running pretty decent boost levels since I'll have the rods for security and a Front mount to keep the temps down. We'll see what happens! I'm sure i'll run into issues I have no idea how to handle but i'm confident everything will get taken care of.

    Nice build, I can't wait to see the progress! And cheers for wives that understand our biting obsession with cars, I just got married in October of 2014, and my wife let me buy back my A4 I sold 2 years ago. She not only allowed me to get it back, she encouraged me to get it.

    Anyhow, looking forward to updates, I'll be (slowly) following a similar path.

    Thanks man, I was checking out your thread as well. That's a cool story. Looking forward to your updates also.

    Tonight I put a few hours in on the car. I was able to get all but the shift linkage and motor/trans mounts free which I will hopefully have time to complete tomorrow and pull the beast.

    Didn't have much chance to take pictures, nothing very exciting. Nice close up of the amazing timing belt failure and the VVT connector that someone decided to snip off.

    Lmao at Its always sunny comparison.

    Looks like a great project you have going on. Ive been running an Franken setup on my A4 since 2010/11 forget exactly when. It definitely makes for a fun daily driver, boost comes on pretty quick, tuned for 25psi but have it turned down to 22psi to keep my mind at ease since Im still on stock block. I do plan on a full motor build and bigger turbo, but for now Im satisfied with the FT.

    I'm pretty excited for it. Should be a nice power upgrade from what I was used to. My drive to work is country roads with plenty of opportunities to pass the slow-bies (Beetle 2.0 passing power = null) so it will get lots of good driving in.

    Question for folks, the Bentley states the following for the main bearing:



    I wasn't planning on buying OEM mains and the aftermarket options, Kolbenschmidt and Glyco, do not specify a color. Anyone able to advist on best approach?

    I opted to break the crank bolt free with the motor in the car. My neighbor is welding my crank gear holder tool today and then I will hopefully get to break the crank bolt tonight then I can get the motor/trans removed.

    My neighbor finished my crank tool earlier this evening and I was able to break the crank bolt free.

    I used 3-1/2" x 1/8" x 26" flat steel with an extra piece welded on the back for spacing. The small holes are a little close to the center hole for my liking and had me a little concerned it would be an issue but it turned out to be no issue at all.





    A 3/4" drive breaker bar and socket were used to ensure no issues with flexing



    Tool bolted in place with M8 x 1.25 x 30mm bolts ready to go to work



    Add a trusty 5' steel pipe for a little help



    And the bolt turned out, no exageration, with ease.



    Some more goodies arrived today. VAG Autowerks coilpack adapter. The build quality is outstanding to my eyes - fitment will be tested tomorrow though I have no concern.

    Got the motor out last night and the trans separated from it. Didn't get much done after that as my brother stopped by and we ended up just chatting.

    Tonight I won't have much time to work on the car but hopefully will be able to get the block on the stand to start pulling it all apart.

Only crappy part about my drive to work is the car doesn't get up to operating temp before I arrive. I have to go out of the way to be able to stretch her legs, which is an obstacle that isn't too bad to overcome

    That's pretty cool! It must be a solid setup, haha.

    Yea that is a bummer about the drive to work. My drive is an hour on country roads mostly so I get plenty of time for pulls and passing opportunities.

    Got the block disassembled today in preparation for the machine shop - I'll likely drop it off this week. I'm definitely going to have them hot-tank it but I'm curious of your opinions regarding getting the bores measured vs not. My goal is to spend as little as possible at the machine shop while being wise about what services I ask them to perform/not perform.

    As usual I kind of just get in a groove and didn't get many pictures.





    One of the mains. They all look pretty similiar.



    The plan this week is to get the block dropped at the machinist and then to start removing things from the old A4. I need the head and the pistons from that motor. Would it be easiest to lift the block to just drop the oil pan and remove the pistons that way vs pulling the whole motor? Interested in your thoughts on that.

    Dropping the block off at the machinist tonight. I'm going to have him check the bores and hot tank the block and oil pan. Depending on what he wants to hone it I may have them do that as well.

    Yesterday I started tearing into the AEB A4. Got the head off and some of the other things I needed. Still have lots to remove.

    I've got a few questions I'd appreciate if folks with more experience could take time and field.

    I rebuilt my AEB head about 50k miles ago. The cams in it have some heat marks from running it slightly low on oil a while back when my oil cooler gasket let loose. My question on this matter is, am I able to simply swap better condition cams in without any issue?

    There is somewhat of a debate going on between my friends and I. On the one hand, I say I wouldn't dare putting this motor back together without first honing the cylinder walls, to achieve a proper seat. On the other hand, my buddy, who is/has been a technician for several dealers, says there's no need to hone the walls; that at the dealer when they re-ring a car, for whatever reason, they don't hone the walls and they look exactly like mine do and there aren't issues. My take on that is the dealership is making a cost decision and that the proper way to rebuild the motor is with a fresh hone. What are everyone's thoughts on this?

    I feel like as long as the cylinder walls aren't scored or visibly damaged in any way there would be no reason to need to hone it. I'm no professional though, just my thoughts...

    Thanks for your input man. The only reason I felt it was necessary was because of all the reading I had done about how 'seating the rings' was an essential piece to the break in process. Would definitely like more info from anyone with experience.

    Time for an update.

    I've made some decent progres so far but still lots of cleaning to do, still need to assemble the motor (more on that below), and still have some parts to remove from the old A4. On with the update.

    Cleaned the engine bay and sub-frame then painted over all the rust (cleaned first, of course) that was all over the subframe and also painted the ABS bracket cause it was a little tired looking.

    Subframe all cleaned up



    Got the block cleaned, prepped for paint (not enough on the one side as it's already starting to come off... ) and painted up. Then did a quick deglaze of the cylinder bores.





    This is the side where the prep could have been better.







    Cleaned the pistons from my AEB car then disassembled them from the stock rods and reassembled with the Eagle forged rods







    Ready to receive the rods





    Skirts look pretty good for 200k



    My good buddy Tyler has the electronic expertise so he came over and banged out the coil pack harness replacement due to the original being super hard and brittle.



    Some may scoff at our choice to use crimp connectors but these are from the dealership and exactly what they would use to repair so we felt comfortable with them. They are really high quality and shrink very nicely. We soldered the smaller wires and protected with heat shrink.



    All done - just need to put the boots on there along with sheething for the wires.



    Last night I was Plastigaging all the main bearings. They all read just about .055mm on the Plastigage which is definitely at the higher end of the spec. I have a new oil pump going on and after the extra 1/4 turn on the bolts I'm not worried about it.

    I got to the last main and while working it off it popped up and the bearing surface landed right on the sharp corner of the block, right under the real main seal area. The bearing is trashed and I was pretty damn bummed out but will be ordering a new set today to get here sometime early next week hopefully.



    Still lots to do on my list including removing parts from the old A4 still, lots of bits to clean, swap interiors, rear suspension removal, subframe install and the list goes on and on. Hoping to have this thing complete by August, agressive so we'll see. More to come.

    Looking for some tips on Plastigaging the rod bearings.

    I checked the first two last night after trashing the plastigage twice on each bearing because the crank wants to turn when I remove the cap from the rod. First two specd fine so I went ahead and assembled everything because I was tired and wanted to be done but I am thinking I will go back today and Plastigage the last two journals just to be sure.

    How are you guys getting the caps off the rods without the crank moving? I found any tapping against the cap to jostle it free caused the crank to move. I ended up laying a small peice of wood across the bolts threaded out a bit then tapping lightly to separate the rod from the cap, and even then the crank moved slightly, but I feel this can't be the best way to do it, especially for the health of the bolts/threads.

    Update 7/24/15

    Well, as i've alluded to in other spots in this thread, i'm not always great at remembering to take photos.

    Got the Pistons/Rod assemblies in along with the crank





    Started adding on some ancillary items



    Head and front seal fitted along with the oil pan which I didn't get a picture of during install



    Last night we made good progress. Put on my freshly painted valve cover, coilpack adapter, coilpacks, turbo and manifold and the remaining brackets





    Tonight i'll continue attaching lines and other things. My goal is to have it ready for H2O which should be easily achievable.
