    DIY: aftermarket bixenon ecodes - better than OEM for less

    UPDATE 2/19/2014 -- TRS now offers a retrofit kit specific for the B6 A4 which includes the brackets necessary to mount the mini-H1 projectors into either the stock headlight housings or the Depo ones which I used for this writeup. Additionally, the TRS projector has been updated with a foreground limiter.

    From this link, I recommend the following options:
    Projectors: LHD
    Ballast: AMP Morimoto 3Five DSP
    Harness: none
    Hardware: Audi B6 hardware
    Bulbs: H1: XB35 5000K
    Resealing glue: not needed

    In my quest for better light output, I've run many different headlight setups, most recently OEM S4 single-xenon ecodes. While the light output was far better than my stock halogen setup (or halogen ecode + HID setup), it wasn't nearly as good as the setups on some newer cars, which made me unhappy. My research led me to this fantastic B5 HID thread. Two things in it stuck out to me: first, the mini-H1 projectors from The Retrofit Source produce far superior light output to either the US stock or ecode projectors, whether halogen + HID retrofit or xenon, and second, the mini-H1 projectors are extremely easy to install in our stock housings without requiring the front lens cover to be removed. I also found a thread on HID Planet where someone had already retrofitted these projectors into OEM B6 housings. But seriously, read those two threads first, especially the B5 one.

    With that in mind, I considered retrofitting the mini-H1 projectors into my single-xenon ecodes, but decided against it since I didn't want to deal with any potential downtime, and I came across a low-cost alternative. It happens that Depo just released a new D1S HID "ecode" housing for our car, which is identical to the OEM S4 single-xenon ecode housings, with the exception of the housing interior being black vs titanium grey. I first saw them on ebay, but are also available from Parts4Euro.com, which is where I ended up getting them. The build quality on these is far superior to the older halogen ecode housings they made, and comparing them with my OEM S4 ecodes, didn't see any real difference. I did not however test the light output of the D1S projectors, though they are designed to be used with OEM D1S bulbs and ballasts, and include both 4-pin and 10-pin connectors.

    Assuming you are not reusing any parts from your existing setup, you will need the following:
    - Depo D1S HID "ecode" housings (~$260) (Parts4Euro.com)
    - Morimoto Stage III HID kit (mini-H1) ($270) (TheRetrofitSource.com)
    - H6W city lights, LED ($20) (aznoptics.com)
    - H7 high beam bulbs ($7.98) (ebay)
    - 7507 turn signal bulb (11.99) (ebay)
    - 1 small sheet of Lexan or similar ($5) (Lowes)
    - weather stripping ($5) (Lowes)


    The first thing I did was rip out the Depo D1S projectors. Remove the stabilizing spring clip underneath the projector by squeezing together with a set of pliers, then pull out. Remove the three screws which hold the projector in place, then carefully pull the projector out via the rear cover. No disassembly required. Here's a comparison shot between the Depo D1S projector (left), and the TRS mini-H1 bixenon projector (right). Note the difference in the size/shape of the projector bowls; you can also see the stabilizing spring clip behind the TRS projector.




    Next we need to make adapters out of lexan for the TRS projectors, since they are slightly smaller overall than the Depo projectors, so that we can bolt them up directly. Fortunately, one of the guys from the B5 lighting thread I previously linked made printable templates for just that purpose. Since the B6 Depo housing is slightly different from the B5 one, I had to do some slight trimming, shown in blue in the pic below. You can download the template from the B5 thread link.




    The finished product will look something like below. I used some small machine screws/nuts I had lying around to attach the adapter to the projector. I should note that the adapter goes behind the projector, not in front of it.




    While we're cutting lexan, we should go ahead and make some covers for the ballasts. The Depo D1S housings are meant to have OEM Valeo 5GL ballasts installed, but the TRS ballasts are a bit smaller. Fortunately they fit right in snugly. I made a cardboard template, cut the lexan, then marked/drilled holes. I added some weather stripping along the edges to help ensure a good seal and keep moisture out:




    Sticking with the ballasts, we need to modify the housing wiring to the ballast. The Depo housing has a 4-pin connector with 10-pin adapter for connection to the OEM Valeo ballasts, but the TRS ballasts use the standard 9006-type connector. The TRS includes 9006 connectors with some wire leads, so I simply spliced them into the housing wiring.

    Now we can go ahead and install the TRS projectors. If you cut your lexan adapters correctly, everything will fit into place perfectly. Reuse the 3 screws which held the Depo projectors in place, and don't forget to reinstall the spring clip underneath. Feed the wiring for the bixenon solenoid over to the high beam area.




    After that, install the bulb and ballast, order doesn't matter here:

    The bixenon solenoid can be wired directly into the high beam wiring, red->yellow, black->brown. I flattened the pins and stuck them in some wire taps, and added a little bit of heatshrink for good measure:




    If you have OEM xenons, you'll want to move the auto-level motors from your OEM housings to the Depo ecode ones. Simply disconnect the wiring, then turn the motor 1/4 turn CCW. My car didn't, so I don't have any pics.

    And that's it. Be sure to properly align your headlights using the adjustment screws. Lots of good guides out there, but this one is my favorite. And remember, the outer screw moves left/right, but you need to turn both screws equally for vertical adjustment.

    edit: apparently one of the wires for the auto-level motor is misplaced in the connector. See this post on how to fix it.



    Update 2:

    After a few months I noticed that the plastic tabs that hold the metal retaining bar for the high beam/city light cover had deformed and/or broken due to the force the metal bar was exerting on the plastic. I was able to obtain a replacement set of housings and reinforced the tabs to ensure I wouldn't have the same issue again. I'd highly recommend anyone with Helix/Depo housings to do the same even if they aren't currently having issues. Details are in this thread here.

    Also, a few other people who have used HID kits from TRS have told me they had some issues with the ABS/ESP lights coming on periodically. I personally have not had this issue, but the fix is to ground the driver's side low-beam ground wire to the screw post near the power steering reservoir as described here.

    Parts4Euro lists them incorrectly, dunno why (the ebay seller did too). The ones linked are the ones I purchased.

    well, hey, i was about to post a thread asking about removing the projectors, so i guess i can ask here. how in bloody hell do you get them out? my troubles lie in the front part of the projector being limited by the shroud, the mounting holes being limited by the studs, and the mounting flange being limited by the aiming mechanism at one corner. i've tried tilting it, rotating it, pulling it, but to no avail. describe that process in excruciating detail, because i want my halogens out so i can install my bixenons as well! hopefully i'm not the only one who will find this information useful.

    I wonder how much of a difference the projectors themselves are making...after reading threads where people used OEM projectors, but with an upgraded lens, it seems like the lens is really what makes a difference.

    OEM H7 projectors should be able to be removed easily; OEM D1S projectors must be disassembled in the housing and removed piecemeal. The Depo D1S projectors come out easily without any fuss.

    the lens will affect the sharpness of the cutoff, but not so much the overall dispersion - the reflector bowl is more responsible for that. Plus the OEM ecode and Depo ecode projectors both already have clear lenses. And if I'm going to remove the projector and replace the lens, I might as well just replace the whole thing with something that is a known superior quantity.

    then just take it apart and remove the halves separately. There are 4 clips holding the two halves together - pop them off with a flathead screwdriver. Also, be sure to remove the lower spring clip first otherwise you have no chance

    Nive job Matt...I've been wondering why in the hell you had so many headlight pieces in the classifieds.

    btw to remove the D1S projectors from the housing, just pull them straight back and then angle them toward the inside of the housing (i.e. looking at the back of the drivers side housing, you would angle them toward the inside) and wiggle to remove from the housing. It shouldn't be too hard, I didn't have to force anything and definitely didn't take anything apart.

    you are mistaken, they most certainly do have clear lenses (edit: single-xenon ecodes do anyway)

    I have a CNC at work I can cut out adapters and ballast plates if there's any interest.

    Nice work Matt! The lens alone from TheRetrofitSource is worth it. Having a clear smooth lens yeilds about a 25% improved light output than the OEM frosted fresnel lenses. I'm planning to swap out my lenses soon on my ecodes.

    Just read this... so many people posting up great information. Wouldn't be surprised if I spend another $2k on miscellaneous upgrades like this one next year... unfortunately i've blown my car budget this year and then some :(

    If you have bixenons already just spend the $50 and do the DIY I did for those. Output is GREATLY improved. A handful of people on here ordered them up and have noticed an improvement.

    I can't wait do the 50 lens in my S4 bi-xenons, but I got a few other things I need done first. Correct me if I'm wrong but the E-codes have clear lens that Cyber has.

    also, what size is the projector? is it a 2.5" or a 3"? I know on S4 bi-xenon they have a bigger lens because they are bi-xenon vs. the single-xenon or halogen lens.

    Ecodes have Fresnel lenses, there were a few people in my thread that confirmed that I think. As far as the projector size the ones in this thread are the 2.5" ones. I would like to see the beam of OEM ecodes vs your retrofit just to compare.

    I recently picked up the same set but swapped over my stock D1s components. I prefer these clear projectors to the stock ecode ones.

    That's not fair! I've never had luck getting the headlights aligned correctly.

    Planning to do the lens upgrade in 2 weeks and paint the baffle to get a crisper cut off line. Now only if they could align up correctly....

    I think part of it is the different shape of the ecode cutoffs, but the other part is your headlight tray. Mine were off a little bit and i adjusted my headlight plates after the housing was pulled out and now they sit perfectly flat.

    Matt. Awesome thread. Glad you found a less expensive way of retrofitting bi-xenons to the B6s.
    I've been running the MH1 on my B6 for a good few months now and have been very happy with them.
    Looking to retro another one, maybe another MH1 or the FX-R 3.0 if it will fit without taking the headlights apart.

    Btw, I was the one who started the thread on HIDPlanet. Totally forgot that thread and failed to update it. However, your thread here is lightyears better than mine anyways ;)

    thanks! I looked at using some of the other projectors, but they all would have required both separating the lens cover from the housing, and significant modification to the housing to mount properly.

    call me crazy however I would actually consider selling my OEM S4 Bi-xenon's to use these......tempting, very tempting.....

    well, most people seem to agree that the single-xenon ecodes are superior to the bixenon ecodes in terms of low-beam output (I have not used/seen in person, so cannot validate that). I can however tell you that this setup is much better than my single-xenon ecodes they replaced.

    I believe it.....one of the major reasons why I would it because of the shape of the housing. the single xenon housing allows for more room for FMIC piping to be run on the driver side. and just overall fits better I feel. I have replaced the lenses with the STI-R lenses as per evo-ski's thread and it did make a difference. This would be purely because of fitment.
