    K04 turbo install

    Foreword: Sorry about the dual watermarks on these images. Unfortunately I noticed them *after* I had deleted the source files.

    The majority of the mods detailed in previous posts were all supporting mods for the end game mod: a K04 turbo. I had been contemplating a Frankenturbo, but after Spawne32's very detailed thread about the eBay K04, it made a lot more sense to go that way.....so I did. Here it is, pre-disassembly.


    I opted for the upgraded Mellett CHRA.




    And figured, in for a penny, in for a pound at that point, so I picked up the Mambatek wastegate, as well.



    Ready to do a little turbo modification at this point.


    Two of the bolts and the clamp that have to be removed in order to get to the CHRA.


    Housing off.


    Side by side comparison. Visibly, they honestly looked the exact same. I made sure to mark new vs old so I didn't mix them up on accident. Tactilely, however, the Melett was a little smoother. In retrospect, I don't know if I would have necessarily replaced them, but the expense wasn't that bad, and neither was swapping them out.


    Now it was time for the wastegate. Pulling out the stock spring and putting in the 10 lb spring (which, for me, caused a lot of headaches until I switched to the 5lb spring on IE's recommendation) while *off* the turbo is considerably easier than doing it when *on* the turbo. Trust me, I've done it both ways *lol*.


    Everything ready to go for the morning!


    I forgot to order coolant, so O-Reilly's to the rescue.


    I started work early in the morning on a Friday, b/c doing this during the Texas summer in a garage w/out AC wasn't going to be fun.


    I followed the KO4 turbo DIY, and there were (fortunately) not too many surprises. It took me about 3 hrs to get it out. A couple of the header nuts were a bit challenging to get to, and having a swivel head/u-joint definitely helped. Side by side comparison:

    Finished it off with an eBay-sourced turbo blanket that cost about $80.


    Wrapped up everything with an oil change and coolant fill.


    Now the work began, because the car was *definitely* underboosting. It wouldn't hit boost targets of the IE K04 tune no matter what I did. I ended up sending a datalog to IE, and after reviewing the logs, they suggested replacing the wg spring w/the 5 lb spring, as that was the closest to the K03 (4-5 lbs). So, the turbo had to come off the engine again, but the good thing was that the coolant/oil lines didn't have to be disconnected, which was fortunate as the lines are installed with crush washers, and I didn't have any spares. That was a 6am job, but trying to fix this issue, I had pulled the turbo so many times, I can pull it in about 45 mins, at least enough to get to the wastegate. That problem was finally resolved.

    Next came the incessant oil/coolant leaks. They were coming from the turbo. I kept tightening down the lines, to the point I was afraid I was going to strip the housing. I decided to replace the crush washers, and that finally took care of those issues.

    NEXT....and this was frustrating.....was when the methanol nozzle holder

    blew through the silicone hose in which it inserted. As in, it had been stable for months leading up to the K04 install, when on the way to work one morning, I got on it a bit to pass some slow moving traffic, and the car immediately lost power. I limped it home, and saw the nozzle, and adapter, sitting outside the silicone hose. Temp fix was to turn off the methanol, thoroughly duct tape the hose and see if that would work. When installing the couplers for the hoses, and for the methanol, I made sure to orient everything so that if I had to do any maintenance on them, I could pop off the aftermarket fog light grilles so I could easily access things. This turned out to be a godsend, because I didn't have to remove the front bumper cover to address any of this. After the replacement hose came in, I had to figure out how to mount the methanol nozzle, so I drilled into the aluminum coupler with a bit a tad bit smaller than the nozzle and the threads caught, enabling me to screw it in. I used some thread sealer, and it's been holding for the past 10 months, no problems.






    At this point, the engine mods are pretty much done. The only 2 things on the list are:
    -a the installation of the ECS hard pipe kit, but since the bumper cover has to come off, I'm waiting for the new bumper cover to come out of paint and
    -b wiring in the Boost Trigga so that I can run the IE 100 oct K04 file.

    After both of these final things are done, I'll start testing and tuning to validate the car is performing optimally, as well as playing with different methanol nozzles to see if there's anymore power to be safely made.

    I still have some other interesting parts I've acquired that I'm taking my time installing, but that I'm pretty excited about. I'm about 85% done with this build, and the last few things will definitely set the car apart and add a uniqueness to it.

    Did the IE tune disable the check engine light for the HFC or didnt the hfc trigger one?

    I threw a CEL, P2015, which indicates a faulty intake runner flap issue. I did a little search online for the code, and found this nifty little kit made by ECS to fix the issue. I was very appreciative that they had install instructions as well.

    It came with everything needed, including the hex key required to install it.





    One of the hex-head bolts is next to impossible to install given the length of the hex key, so the easiest solution was the cut the hex key with a set of bolt cutters.



    Once everything was installed and snugged up, the CEL disappeared, and hasn't been back since.

    Something else I did after I saw some other boost gauge kit was to install an inline filter. As you can see, it was well worth the install.

    Woah my filter on my boost reference line for my vc-50 hasn’t collected a drop of oil in a year. If I pull the line off the boost tap a drop will slowly drip out tho

    Not so lucky *lol*. I appreciate you finding that mutitap hose, btw, picked it up and it works perfectly!
    I did notice that my filters have a arrow in them pointing in what looks like the opposite direction to what you installed yours too. Using the clear side as the inlet would make seeing the build up a lot easier that’s for sure.

    That boost tap hose saved me from buying the IE manifold out of frustration of not having a good reference port option. Looking back, a throttle body spacer with 2 npt hook ups could be used to run a nozzle and a stealthy barb for boost reference.

    I’ve tried taking a reference directly off comp. housing of the turbo but it’s a really bad reference. Will show boost much before the map sensor will see it and you’ll never see the vc-50 reach full vac and give you the “-“ symbol. Seems like you only really see the vacuum after the throttle body.

    I found the Podi install, shout out to @phillips2024 (https://www.audizine.com/forum/showt...S4-DIY-Install )when thinking about how to run the VC-50, and found that their gauge setup came with the filter. Install shows the orientation, which is what based my orientation on.

    I was using a manifold tap that had 3 ports that attached to the end of that hose. I never felt it was really secure, this worked out much better, and looks much cleaner.

    Thanks! Even though I only have a few more mods, I have what I think are some pretty cool ones coming up, so stay tuned! Trying to stay on top of this thread a bit more.

    I did have a boost tap like what you were using but after the direct port modifications it popped off. Too much strain on the hose.

    It came off a couple times long ago, and then I zip-tied it in place and it held....but looked....out of place, if you will. The multitap hose *definitely* cleaned up the space nicely.

    You can see all the carbon that was on the downpipe where it didn't seal prior to the vband install (didn't clean the dp afterwards). In order to accommodate the exhaust splitter, we had to cut off a bit of the dp. I initially had reservations about doing that, and I tried to think of anything *else* that could be done to save it, but in the end, this was the most logical direction to take. I was concerned about resell value, but resolved that by deciding that *if* I ever decided to part/sell that (for instance, if I went big turbo and the dp/hfc needed to be custom), I'd sell it as a complete setup from the hfc back to the splitter, so all the other person would have to do is acquire the S4 rear.

    And it doesn't sit low, it's just the angle that makes it look that way, along with the hfc not being attached as I was working on something else.

    As recommended by IE. I posted about it in that long @ss thread, but got tired of fighting with people about it, so, whatever. It's working for me, and I have no complaints. At some point when I have a bit more time, I might tinker around with the heavier spring for s & g's, but I'm in no rush. It can *definitely* wait for cooler weather *lol*. I've had some people hit me up about it in PM, and I'm more than happy to have those discussions there. For this thread, however, this is the first time and last time I'm going to speak on that. Trying to keep *this* thread on the rails

    @TheIceMan, *lol* A good friend of mine once told me, "Pay once, cry once." Truer words have never been spoken.

    In November 2019, I noticed that I was seeping oil from the valve cover, and we all know that replacing that aerobic seal isn't like pulling the valve cover off a Honda, putting a new gasket on, then putting the cover back on. I had a chat with my good friend Richard, owner of Heritage Autohaus in Pflugerville, Tx. He's an Audi trained tech and let me know that he could replace it w/out horking with the timing and chain. When discussing the sealant, he made mention that he uses the Mercedes brand as he has had much better experiences with it vs the Audi brand, in terms of consistency and longevity. I lol'ed when I pulled it in and saw the S4 next to me. I've seen this dude around town on 2 occasions, and both times, he's revved on me. People always think they want that smoke until they get the fire that comes with it. I hope to see him in Mexico....soon.



    Over 145k miles when I took these pictures.




    A couple months ago I had an issue similar to one I had about a year and a half ago where the car was hard starting. I thought it was the injectors as that was the issue the last time. Ordered a replacement from FCPEuro. Waited until nighttime to start work so the heat would subside a bit. I really like the lighting in this pic, so in it goes.


    I pulled the manifold and the injectors to give them a visual.


    And then I looked at the head and noticed it was kinda dirty.





    While I was in there, I noticed buildup on the valves and the intake runners.


















    Since I had the manifold off, and I wasn't in a rush, I decided that I was due for some walnut blasting. And that I might as well do it myself so I can do it in the future. How hard could it really be, was my initial thought. The only things you need are:
    -walnut shells,
    -a desiccant filter
    -a compressor,
    -a walnut blasting kit
    -the manifold fitting for the head so you don't get shells everywhere, and
    -a vacuum.

    I hit up Ford Prefect for the manifold fitting he sells, but he didn't get back to me for about a week, so I went ahead and picked up the one from Amazon (https://www.amazon.com/gp/product/B07T81SGT7/). I have an air compressor, so I went to Harbor Freight and picked up a the blasting kit, a desiccant filter for the air hose, and a 25lb bag of crushed walnut shells. I had a HF coupon so I walked out of there with everything I needed for $45.

    So, for those that haven't done this or have reservations, it's really pretty simple. The runners are an easy fix. I keep a gallon can of Berryman's in the garage, and it comes with a soaking basket, so in the runners went. After cranking the crank pulley to make sure the valves in the chamber you're going to work on ARE CLOSED, tape off the other 3 chambers so you don't get any debris in them. You also need to clog the injector openings for the same reason.


    This is pretty much the setup.
    1) The hopper is connected to the sprayer via a hose, which transports the walnut shells.


    2) The compressor


    is attached to the desiccant filter (red portion) on the bottom of the sprayer. This is used to help keep the moisture from the compressor out of the sprayer, decreasing clogging. It was my experience that the sprayer still got clogged quite a bit and required tapping to unclog it. Not really a big deal. Highlighted in the picture you can also see the fitting utilized, and how the sprayer head fits inside the adapter.


    3) The vacuum is attached to the other opening on the adapter. My vacuum hose fitting was larger in diameter than the manifold fitting, so I simply duct taped it in on there.


    4) Everything in place with the vacuum on the inlet, vacuum is turned on, the compressor full of air, you pull the sprayer trigger and move the sprayer head around the opening at different angles, making sure that it doesn't separate from the manifold adapter and viola, magic happens.


    While you want to try and vacuum out as much media as possible, a few flecks like this won't hurt, as they'll just burn in the combustion chamber. I have a tiny vacuum that I use for computer work with tiny adapters, so I was able to use it to grab these last few remnants.

    I have about 17lbs of shells left, so I made sure to throw the desiccant filter in there and sealed the bag.

    The hard starting issue turned out to be the fuel pump, so I ordered one from FCP. New one:

    You can use them for all sorts of things, like capping the hoses for the oil extractor so oil remaining in the hoses after an oil change doesn't leak everywhere. In this case, the red one works great for blocking the fuel line while working:

    When I ordered the fuel pump and the oil from FCP, I came across their Step 1 4 cylinder Liquimoly additive kit. You can read about the items it contains, as well what each does, here:

    I added the engine flush, ran the car at idle for 5 mins, then changed the oil.


    I added the other 2 cans as per the instructions and buttoned everything back up. Overall, everything took a little longer than I anticipated, but it was the first time I've done it, definitely won't be the last, and I don't see paying the dealer for this anytime soon. I figure it's about a 3 hr job, start to finish. Figure about 80 mins to uninstall/reinstall the manifold, and the rest of the time doing the actual blasting/cranking/taping.

    How did you trace your hard starts to the hpfp ?

    Since a it’s a mechanical pump they rarely fail to make actual pressure, the flow meter usually fails first or the leak gas.

    The community helped confirm it First telltale sign was fuel in the oil, and after replacing the injectors, still fuel in the oil.
