Well this will probably be a slow moving project but going to build my own single turbo kit or at least try :) Shooting for mid 500hp .
This isn't going to be some all out build with a crazy budget. Just going to try and make it a clean and effective setup for under 4k total (minus some parts i had already)

Starting with a 2000 audi s4 with 96k miles on it - put the full 3" dp ssac stuff on it. full timing belt kit ,a wide band and greddy boost gauge,lowered and refinished some wheels , no they are not black

starting with a BEL -BF block pretty basic rebuild and will be using the rpm rods

-- up-pipe and dp materials ($323 so far used ace stainless supplies and Columbia River Mandrel Bending)

Fueling
-i have a set of 80lb Siemens already - $free
-walbro 450 - $138 - received
-total - $138

- some machine shop work - chemical clean,hone,check and polish crank,balance rods and hone wrist pin ends.check rod clearances (did on his own - i was going to like crank) and balance full crank assembly - ill be pulling apart heads and gasket matching intake and polishing exhaust runners and re lapping valves) $580 - updated page 2

- inter cooler and pipes - no clue yet .
Treadstone TR10C Intercooler 666HP $274 - received

-bel engine came with a apr bi-pipe and 2 evolution diverter valves - Hoping for around $400

Hopefully by the end of the year this will be running in the car and not blow up :)

Ahh we will see how budget it really is. If im under $5k ill be happy. being able to do most of the work myself will save me alot.Ill save all receipts and have a very detailed build.

I run the TR1035, I like the placement of the inlet/outlet better on my previous precision fmic. I am planning at some point to redo my up pipe and add a quick spool valve, so you may want to consider one. The lag from my 6262 is annoying compared to the instant spool of my old 5858. I am hoping a QSV will solve that issue.

We won't get into the vertical flow vs. horizontal, but I'm running the TRV185 intercooler on of my single turbo s4's and the TRV25 on my other single turbo s4. For a small turbo, you could probably get away with the TRV185. It's much easier to mount and fab the piping than the massive TRV25.

I'm almost done fabricating the intercooler piping on one of the cars. i am using my MIG machine to tack all of the aluminum together. I highly recommend to have the final weld TIG'd at a shop. Welding aluminum sucks in general, but MIG welding it is just a very ugly nightmare.

i was looking at the tr1035 but the tr10c specs show .5 less pressure drop and 50 cfm more flow. i also found it for $279 with free shipping (http://www.edgeautosport.com/treadstone-tr10c-intercooler-700hp/)

Yeah I just used a universal ebay kit. One 2.5" kit will be enough unless you want to run 2.5" off the turbo and switch to 3" like I did you will need one of each kit.

Engine is still at the maching shop . the guy i went to is like 5 min away but he's by him self and had like 4 engine in front of mine so no biggie i'm in no hurry . cleaned and honed . balancing this week . so in the meantime in cleaning up the heads

got the engine back and primed and painted the block . then plastigauged the crank and installed. the rods and pistons will be this week and hopefully heads.

Just so you ll know i used rpm rods and yes they weight is 10 or so grams less the ends are a difference of 38 grams. he drilled 2 new holes at the end of each crank and shaved a bit off the crank at different points. he said the balance was not off as much as he thought it would be given the difference in weight at the rod ends but was still nice to know having done

Negative, it's used during honing (final machining process of the bores)

Make sure you clean up those lifters while you have them out.
I think there is a diy somewhere but you basically just pull the piston out and clean them, put them back together and soak them in warm oil for a bit.
Some of mine were completely locked up from years of neglected oil changes. (previous owner of course)

I have yet to see a torque plate used when doing a quick refresh hone using stock pistons. You are not removing enough material to make much difference and just do it to break the glaze. A real hone job would involve at least a .005" oversized piston and be done on a sunnen type stone hone in a tank with constant measuring of the bore at different points. I have taken off up to .007" with just the hone but after that you should just bore the block first then hone the last .005" with the torque plate attached. Honing more than that would just waste the stones and build more heat than needed.

^^^That's what I was trying to say! A refresh hone doesn't require a torque plate last time I checked.
Then if you were going to hone it on the machine it would require oversize pistons and at that point most
people increase the bore of the block.

I'm probably being a newb here buy why did you choose that turbo? Also, thanks for all the info. This is pretty much exactly what i want to do only on a c5. Pick up the car for like $1500 and be at under $8k for the whole thing.

i chose the turbo for "bang for the buck " it will get me to my power goal - its a very reliable turbo - only oil cooled (easier install)

also have not seen a single turbo s4 with it yet :)

Sorry... beat you to the punch. i now have had the bw s362, s360, and, my favorite, the s366 with batmowheel. bang for the buck is a good term for that. They're good turbos and can put decent power down with good spool characteristics. i hit 28 psi at the throttle body on the s362 with a 7psi pressure drop across a crappy horizontal flow ebay intercooler (so 35psi at the turbo) and a restrictive SSAC exhaust at 4200rpm. 35psi with the s366 batmowheel by 4800rpm. I'm excited to see what the s360 does. I chose the s360 for daily driving purposes. should be a blast. All of them have been .91ar t4 divided flange. and the great thing is that all of them have the EXACT same housing dimensions, very interchangeable if you desired.

yep the local guys here were suprised when i brought them a couple assemblys. I was informed that normally they see things further off balance than that with just factory components.

no the pistons were with in a gram or 2 . stock rod to rpm rod was a -10 gram difference but the weight difference was at the rod ends making a 38 gram difference in weight between the 2 .

I remember you telling me in a pm you used the s362 and 366 dont remember you mentioning the s360 and by what you just said seems like you haven't tried the s360 . Honestly i picked it because its an awesome turbo and everyone was going precision so i wanted something different

Redrockets4 - do you have a build thread ? If so i have not seen one and no one that i can readily search has info using the s360 . It would be nice to see one if you got it elsewhere

Well it's better to remove weight than to add mallory metal which costs a lot :) I know a lot of guys just put the rods in these things, but I would think balancing might help out an already fragile bottom end when pushed to the limits, just a guess :).

Sorry. No build threads. But I have a few pics I can post. I also have a couple of dyno sheets somewhere or another, but I'm "in between houses" right now, so that would probably take me a while to find. I'll post pics later today.

BW s366 w/batmowheel. 2.8L bottom end, 2.7 heads (non-ported) with supertech springs and 2.8 intake cams only, stock intake manifold, 034 standalone with drive-by-cable conversion, magnafuel 750 custom setup, ID2000 injectors. laser red car configuration. 615awhp on e85 and 35psi before coolant system issues occurred.

so i might have done something dumb. So i installed my crank and would be installing pistons and rods tomorrow.I dont think i blew out the oil galleys or supply ports in the block. i remember blowing out the piston squirter holes but thats it. Can i reuse my brand new installed main cap bolts to make sure they are all cleaned out ?

BW s366 w/batmowheel. 2.8L bottom end, 2.7 heads (non-ported) with supertech springs and 2.8 intake cams only, stock intake manifold, 034 standalone with drive-by-cable conversion, magnafuel 750 custom setup, ID2000 injectors. laser red car configuration. 615awhp on e85 and 35psi before coolant system issues occurred.

Pretty sure I remember him saying that he had issues before he got to finish tuning.

Yes, but also there was a LOT of restriction on the top end of the motor. 2.7L heads with just supertech springs/retainers and 2.8L intake cams and untouched stock "old style" intake manifold are a couple of major restrictions. NO meth. NO nitrouos. At this level, those items restrict a lot. But, dyno numbers are just dyno numbers and mean very little to me.

that old long block is toast. I pulled the motor out, 034 EFI out, and slapped everything together with a stock long block and stock ECU to get any gremlins out. Its almost running, just waiting on my intake manifold gaskets and about an hr of free time. I have an engine on the side i might build or just sell the car and everything together if anyone wants it. That would be the red car with the badass salts engineered, designed, and built manifolds.

True, i just glanced over the thread, didn't realize all that was untouched. What happen to the first block? Mains? This is why i'm considering a girdle. Also how did the S366 with the batmowheel spool?

Main stud kit ordered to get the bottom end finished up and then hopefully next weekend i can tackle the up pipe and start the dp.

on a positive side note i killed it on my recent s4 purchase. got it for a good price and with 166k miles . came with apr smic's , autospeed full 3" dp's ,catback ,dts ,b7 s4 rnse , apr bi-pip,phatnoise :) ,awe center gauge,loaded apr ecu and a bnib greddy turbo timer = WIN

Finally getting the main stud kit in tomorrow ,can't wait to get the engine finally back together. Also grabbed a pair or 2.8 heads and a separate set of 2.8 intake cams from the salvage yard for the 2.7 heads.

Sold the s4 this was going in this saturday and I'll be throwing it in the car I just bought. Unless another s4 pops up on Craigs that's a better choice

...I can promise you no one at my dealer ever has so no need to ask them . The only person i personally know who has done this is rockcandy and he left our dealer before we went crazy on his engine . Its better to ask here with people who have done it . Sorry but audi techs are not full engine builders - closest thing we do is piston replacements on the 2.0l and the crank stays in the block


I like building engines:)

Maybe one day I'll come back, so the dealer can have an engine builder. Haha I miss the sunshine badly.

I'll do all the piston replacements while I'm at it. Easy cheesy.

You had a 370Z prior? So did I, full bolt-on and 320rwhp/259tq. It was a 3rd and 4th money gear car, but I like the S4 better with from a practicality standpoint and usable torque. A much more entertaining car to drive than the Z IMO.

It was kinda funny i wasn't expecting these numbers , ive seen dynos with close to these numbers but they were tuned by pros , this was a stg 2 tune by my buddy brad and we did some tweaks to the fueling ,boost and timing.
They asked me what i was expecting and i said high 300's , after the first run he said mother of god and got out and tightened the straps down more lol. pretty epic :) there is more left in the tune for sure. Not more power but a better powerband

both runs were done in 4th gear
unless he did the second one in 3rd , i know the frist one was 4th but i wasnt paying attention to much when i was recording the 2nd run. He told me they were both 4th gear .

He said all 5 speed cars are in 3rd and 6 speed cars are in 4th

Where is the AC compressor on that v8? Is it behind the alternator?

Its on the driver side. Its not belt driven its driven by a shaft facing the rear. You can see one of the AC flanges on the compressor just above the 3 o clock position from the crank pulley. B6 and B7 S4 motors are weird...

^^^Pieces of junk! They have an
interesting water cooled alternator
as well. I just did valley pan gasket
on one at work along with valve covers
and other stuff. Pain in the ass to do
anything and if you think the 2.7t cars
have too many sensors & BS the 4.2
cars have way more. Fixed oil leaks and
then the car came back a week later
with the famous chain rattle. Also all
of the timing shit is on the back of the
motor.

Engine with a ttv flywheel and a southbend stg 4 from monty . all mated up and going into the car here shortly to see what we are working with as far as space

Looks like about the same amount of clearance between the secondary firewall and my trans to engine bolts ~ 5.0 - 5.5 inches. You might even have a little less.
I like the USA color scheme you have going on there!

starting part 2 of the build/project - interior refresh
headliner was sagging bad and was held in by push pins so out it all came . its all getting recovered from the belt line up in dark grey ultrasuede .

parts yard run tomorrow hopefully for the my engine brackets a/c line and ps line for the conversion and e-box plugs.
ordered some poly mounts that are a little shorter then the stock engine mount to lower the engine a little for more clearence up top

went to the yard today got all my needed a/c lines , compressor ,fan control module ,ebox connectors , power line to alt/starter and ps lines for $100 not a bad pull :)
i want this done so bad ... but i just bought some k24 srm turbos for my other s4 with a built engine . this may need to take a weekend off while i tackle that

Back at this. Well got the lift finally in and started on my k24 built engine sedan. Decided to get this b6 s4 avant going instead (after a coworker nudged me )and the k24 built engine is going in . Building a single turbo at work is hard pushing it in and out, so I'll get it all running good with k24s and build the single and swap it in. Got a lot done today wiring is in place . Need to wire in coil connectors and a few other wires then tackle the awesome fitting Srm inlets . I mean really were these even test fitted on any car, I don't like half-ass fitting parts so I'll try to relocate the brackets and get some 45deg silicone bends so they can be bolted on properly. Not many pics but I swapped the America themed parts over lol

And where I left off today. Need a ps line , fit the ac lines . A little wiring and a radiator , then the start up. Probably going to bite the bullet and just order new since I want it done like right now

Also will be keeping the returnless fuel system,going hpx maf and a 3bar pressure sensor (30+psi woohoo ) with the help of Corradovolksb . what i really need to figure out is the best muffler/exhaust setup .

not a lot to find other then some a6 dual exhaust guys for sound . i have a uuc vm3 on my stg 3 nogaro and LOVE IT . I want the b6 to sound just like it but not exactly sure how to accomplish that yet . Any info or sound clips would be awesome thanks

Thanks , got some more done today at work .
Finished reworking the downpipes and welded them all up
Finished wiring in all my coil pack connectors
got my p/s line made and installed
finished buttoning up the inlets and got the y-pipe on
installed srm ic's - they fit
got radiator installed into the s4 carrier . having an issue with the lower rad hose . hopefully i dont need a different radiator

yeah runs good no misfires at idle. it moves under its own power which is nice - no more pushing.
I get no rpm signal at the cluster and gets faults for the can signals to the cluster and abs. need to look into those . i connected the 2 can wires so maybe coding not sure.
Just glad its making headway

kinda bummed and at a loss right now . everything is in and exhaust is all welded to stock right now. The hpx maf i bought off a forum member doesn't work . hopefully its something i did wrong but i went over the wiring diagrams and its all correct . So i wired in the stock hitachi and swapped back to a hitachi maf tune and reading so thats good for now. on to the really bad . so i built an engine for the single swap , then a local s4 came up for grabs with build bottom end (stock block ,ie rods , riffel drilled , total seal rings, calico bearings and so on )
did a compression check and all good . drove it home and around a bit . threw a tune with launch control and blew a ic pipe off . after that it smoked all the time . weird , maybe a turbo went out of nowhere. no biggie i bought it for the engine( the engine in the s4 avant now with k24's)
When i pulled the engine out of the b5 s4 i found a lot of oil in the combustion chambers(drivers side) and exhaust mani. what i thought was a turbo seemed to be much worse. so i replaced all the valve stem seals in the head,lapped the valves and it got new turbos. well its still smoking like a chimney . did a leak down and getting 5% on 4-6 so wtf where is the oil coming from ?!?!?!?!?!?!?!?!?!?!?

B6 s4 . Just did a 3.12,3.17 and a 3.18 this morning on 91 and 24psi :) . I know the fats times are not an exact match to the b5 s4 drivetrain but close. At 4200 rpm I'm going 3.5 mph slower then a b5 s4 and at 6500 it's about 5 mph. I'm just using it like any other fats time though , get it lower and your improving .

Nice to see another swap, did you figure out the cluster issues? Mine wouldn't comunicate without the right tune, the ones we tested were the m-box and the one apr uses as a base. Fixed the abs as well. Great looking car by the way.

Just some data for comparison, a friend of mine did a 2.7T swap on his B6 S4 (sedan), and we ran a 3.05 FATS on E45 (50/50 mix of E85 and 91 Octane). This was with plain jane K04's and both of us in the car (300 lb defensive lineman and 250 lb fat ass).

You will see some ridiculous numbers when you switch fuels.

Not a good idea unless you commute a lot. E85 goes bad quick. Pulls in moisture.

That came out nicely! We'd love to hear a sound clip of it if you ever have the chance. Have you tried sitting in the passenger seat to see if there's a noticeable difference side to side?

Are your wastegates nice and tight? Boost response seems a little lazy compared to other K24 graphs I've seen. 2.41 feels great though, congrats on the progress.

20 psi by 4200 looks spot on to me for SRM K24's.
