Hi everyone. I had posted this thread over on Vortex (http://forums.vwvortex.com/showthread.php?5714873-uLIKETHIS-Introduction-and-Timeline) but as we all know the B5 section there is pretty much a ghost town, so I figured this might be a better place to share my build and get answers to any questions I might have.

Here's a little background before I get into the build. First off, bought the car in the Fall of 2011 after my MK4 GTI spun a rod bearing. At the time, I couldn't afford to fix the VR or be without a vehicle, so I was forced to sell it (I still regret it :( ) and buy something else. Picked up this B5 A4 1.8TQM for just under $3000 with 130k.

The AEB was in great shape mechanically and it drove great. The paint, however, is pretty beat and the cloth seats are stained pretty badly, but this will change in the future. Did my basic maintenance (new plugs, oil change, air/oil filter, brake fluid, etc) and she ran as good as new. Drove it stock for the winter and finally decided I missed riding low, so I picked up a set of VMaxx Quattro coils.
Soon after, the stock exhaust cracked at the flex pipe during my drive to CT to pick up some wheels. The crack was due to a combination of rot and a very bumpy ride, so I had it replaced from the cat-back with 2.5" piping. They had installed dual resonators and a Magnaflow muffler, so it's very quiet, which is fine because I work in a professional environment and don't want to look like the douchebag ricer kid on the first floor [>_<]
Next item to go was the clutch right at 140k. Had the clutch and timing belt replaced at the same time, with the ECS Ultimate Plus tbelt kit, and the RA4 Stage 1 kit which includes a 12lb flywheel and 240mm S4 clutch and pressure plate. The car felt ten times healthier and the pedal felt much more sporty. This was a great combination with my GIAC Stage 1 tune, which put me at about 21psi. Bought a VDO boost gauge to go along with it.

I drove it as it was for a few months, until I got backed into at Stop&Shop. Hit and run so I had to pay for it. I took the opportunity to pick up an S4 bumper, and had the bumper and hood fixed and resprayed. Also picked up a CXRacing FMIC kit at the same time.
Took the car to its first Waterfest and Autocross, and had a blast! Autocross taught me a ton about how the car handles and it gave me more motivation to get the car to where it is now. (Protip: If you plan to AutoX, raise your suspension or you'll eat fender!) After eating the rear pads, I replaced them with new solid Geomet rotors and EBC Green Stuff pads. Also picked up a Forge Splitter DV to replace my high-mileage stock one.

I started noticing some misfire issues after replacing my first ICM, so I did the ICM delete and FSI coilpack upgrade from 034. Cost me a ton of money, but she idled a bit smoother and WOT was much less jittery. Mated this with a BlinkTek heatshield and AEM cone filter. The shield made a noticable difference in air temp and if the dude didn't take a month to get it to me I'd really recommend it to anyone. Also the DV sounded amazing with the filter, since this was basically my first time being able to "hear" it.
Finally got her to H2Oi (my first year attending) and had an awesome weekend. She ran like a champ!

Anyway, here's where I stand now. Drove the car to Dubs in the Trees, snapped the cat at the turbo flange, then blew the turbo right after I got home, so I decided this would be a perfect time for a rebuild. Parts list and pics in the next post.

Forgot I had this thread... here's a change of direction for ya. So I blew my K03 right after Dubs in the Trees so I'm turning this into a build thread. Sick of going through new cars and motors. I’ve been wanting to build a decent car for a long time now so I figured this would be the best opportunity. Already blew my budget of 4-grand so I'm looking at a new budget of around $5,000. Setting a realistic goal of 325WHP but quite honestly I'll be happy as a priest in a daycare with anything over 300 to all four. Here goes...

And this is the most current update. Got the core support off last weekend, and worked with my dad last night to get the motor out. Couldn't figure out how to get the tranny off because the subframe seemed to be in the way, so I just pulled the tranny with the motor which wasn't too hard. Next step will be to get the head and tranny off and see how she looks on the inside.

Question for anyone who might be reading this... how likely are the starters to fail on our cars? I'm noticing that it's in kind of a shitty spot so I'm wondering if it's worth replacing now while the motor is out, just to avoid any issues in the future.

Not that likely. In fact, I would say the probability for having starter-related issues will go *up* if you replace your high-quality OEM starter with a parts-store chinese rebuild.
It's not that hard to get at later on. You move the AC compressor out the way and you have plenty of access.

Do one on a 2.7T and you won't think it's very hard on a 1.8T after that.

If you run it venting 100% to atmosphere, yes it's possible it will run rich.

I haven't had any starting issues at all, just something my dad told me to think about. If it's uncommon I'd rather just leave it alone. Thank you for the input [up]

Thanks! Really trying to get the best balance between performance and drivability without breaking the bank. I'm learning a ton so far and I'm having a lot of fun with it. Can't wait to get the car back on the road.

Thanks! The good thing about the Forge Splitter is that it's a hybrid, so it can be set up as a 100% DV, 100% BOV, or a mix of both at the same time. I've been running it as 100% DV up until now and have loved it. With my new setup I'm going to try running it as a 100% BOV for a bit and see how it runs. If I encounter any issues I'll go from there. It's great for experimenting like I'm doing in this case.

So a quick update... turbo finally came in! I couldn't believe the size of the 3071 compared to the K03. Makes me that much more excited to get it on! Got the old turbo and manifold out, motor mounts off, and I took a few minutes to clean up the tranny a little bit. So far, so good. Next step is to get the head and pan off to prep for the rod install. Also noticed that the exhaust mani doesn't have a bolt pattern to it for the test pipe... I'm wondering if it's a V-Band setup? Forgot to take a pic but I'll have to figure out a way to connect the test pipe to it. Also waiting for my wastegate and tranny mounts to come in along with a few other little things.

Nice build man.
Might want to think of a beefier clutch while its out. Depending how boost happy you go, that stock s4 clutch and pp prob wont hold and I wouldn't try to launch it or its going to slip.

Thanks man. I've been thinking about it a bit, but I can't really afford a new clutch setup right now and this one is only 10k miles old. If I could find something lightly used or affordable then maybe. Don't really plan on launching the car to be honest so I'm not too worried about it right now. I do agree with you though, it would be nice to upgrade while it's out.
I have the A8/TT upgrade with EBC Red Stuff, you'll be very happy with it, especially for the money. Very cool build!
Check this place (http://ringer-racing.com/category.sc?categoryId=4) out for a clutch. I picked up a CM FX-300 240mm and a steel LWFW with ARP bolts for right around $1k

I'll check it out [up] And yes, you can run it in hybrid mode to give the "whoosh" sound and still work as a DV at the same time. This setup works great on our engines.

Consider at least getting an RS4 pressure plate. The disc can handle over 350 ft/lbs of torque if treated nicely, it is the S4 pressure plate that simply doesn't have enough clamping force. The stock S4 disc is the same disc as in the RS4 clutch, the difference being a stronger pressure plate.
The stock S4 clutch will definitely not last too long if you are pushing the max power on that 30R.

that splitter valve won't be strong enough for this setup. i had one on mine and it would start opening at ljust over 20psi, just can't hold the pressure of these big turbos. i ditched it for a tial q 50mm and the thing is great. looks good and sounds awesome. that clutch also won't cut it for very long. i have a fx300 240mm on my setup and i think almost done soon. the pedal is starting to engage very high and it just doesnt feel as solid as it used when new. the clutch is awesome might be enough for this setup depending on how far you are gonna push it. i don't really launch the car that often either. i put like 20k on the clutch before i went big turbo and left it in there to see how it held it up. just constant long pulls at 35psi takes its toll i guess. any reason you went t25? i find that will be a big restriction for ya if you start to push hte boost

And not quite sure what you meant about the test pipe/manifold bolt holes? Also, if you wanted to leave the tranny in the car all you had to do was unbolt the mounts from the frame, place a hydraulic jack under the tranny with prop, lift, and it would have granted clearance from the subframe. Had to do it a couple times, and this technique worked fine for me.

Max, thanks again for the input. If this is the case then maybe I'll just sell off my current clutch and pressure plate and put the money towards something a little beefier. I suppose it will save me the headache later.

Really? I assumed that since it is adjustable it should be able to hold up. I plan to run it and see how it goes. If I notice that it's opening too soon then I'll probably just swap it out for something better. Luckily this is a very easy fix so I'm not all that concerned. See my comment to Max about the clutch... starting to think you guys might be right haha. The reason I went T25, was because I bought the turbo and manifold together (lightly used) for a steal. If I had purchased new, I would have gone T3.

I think I did a very poor job of explaining the exhaust situation since I didn't have it right in front of me. Basically, off of the turbo, it's a 5-bolt to V-Band flange, but my test pipe is a 3-bolt style similar to the stock turbo. What I'm trying to find is a 5-bolt to 3-bolt flange to connect my 3-bolt test pipe to my ford/gt style 5-bolt turbo. I suppose I could always have something fabbed up or just purchase a new TP/DP.
As for the housings, as I mentioned before, the only reason I'm running T25 is because I purchased it used for a great deal. The only reason for this build is because my stock turbo crapped out on me, and unfortunately it happened at a very bad financial time for me and caught me off guard, so I don't really have all of the money and time that I was hoping to have for this project. The cost of swapping these out for T3 would be significant so I'd prefer to leave it as-is for the time being and just make the best out of it. I know it'll probably limit me a bit, but hopefully with the right supporting mods the impact won't be so bad. I still have high expectations for it and I'm sure I will be quite pleased with the results. The wg was welded shut and converted to use an external WG and I'll be running a Tial 38mm. I'll post more pics of everything tonight. I was thinking about the tranny situation last night and I was thinking the same thing... wish I had figured that out at the time but luckily it wasn't very hard to do either way.

I have a t3 psi concepts manifold and dp that I'd be willing to sell. It uses a 38mm gate. Ill let it go for a good price if your interested. You would then just have to pick up a exhaust housing which won't be to bad.

You need to have a custom downpipe made. Sell the test pipe and have a reputable shop make you a downpipe. I had mine made for roughly $250. I paid for parts, and was charged $150 to have it made.

Just posted it up in the classifieds [up] There's a local exhaust shop that does some pretty good work. I'll have them fab something up.

You need your system in the car while they do it. That is the only real way to guarantee perfect fitment. They basically need to make one large pipe to go from your turbo to the rest of your exhaust system (whatever one or setup you choose to run). And if you have emissions, you can have them incorporate a high flow cat core. There are even 100 cell count race units out there, which is basically no cat at all.

I know. I'll just drive it there and have them fab something up. They did it before with my stock turbo and made me a 2.5" cat-back for a really good price. Probably just going to go catless to keep things simple.
Anywho... just a quick update. Finally received my wastegate along with a few other things. Took some time to do a "test fit" (I feel like a kid in a candy store really) of my turbo and mani. Looks great and the fitment seems to be spot on. The elbow welded onto the manifold helps move the WG out of the way. Also got the longblock onto a stand and off of the hoist (finally) and was able to get the head and pan off. Pistons and rods are out and I'm currently working on installing the new Scat rods and OEM piston rings. Those circlips are a pain in the dick to get on and off.
Wish I had taken more pictures, but the cylinder walls are MINT. You can still see the original cross-hatching and the pistons are mint other than being a little dirty. Rod bearings have plenty of meat on them as well. No sludge or other debris in the pan and my oil pickup is clean as well.This motor is in much better shape than I had expected!
Planning to finish the rods today and give the cylinder walls a quick hone before starting the reassembly. Finally found a set of triple-square sockets so I can get my ARP rod bolts on! Here's a couple of pics.

Another update. Progress has been pretty slow the last few days. Been busy with other things so I haven't had much time to work on the block. I'm still in the process of installing the new rods (1 left!). Other than that, cylinder walls have been honed using an 83mm flex-hone tool and some ATF. I scrubbed the deck clean and removed any old gasket residue. I test fitted the intake manifold (shiny) and injectors to see how it seats and looks. At this point I'm at the mercy of the rods, which would have been done already if those circlips weren't such a ****ing bitch to get back in.
Anywho, going to take a couple of days off for Thanksgiving and Black Friday so I'll get back to work over the weekend. So far, so good :) Here's a couple more pics:

Finally back home and back to work! :banghead:
Finished cleaning the pistons and installing the rods last night (I know, it's about time...) and installed the phonelic spacer, intake manifold, gaskets and throttle body. Also did a bit more cleaning to the deck, cylinder walls and crankshaft. Today's goal is to finish the piston rings and rod bearings, and then get the pistons and rods back into the block where they belong. Hopefully I can get the head gasket and head back on too!
Having a hard time finding the correct torque spec for ARP 2000 bolts and Scat rods. I believe it's 50ft-lbs, but I've read some saying 55 and some saying 35-ish so I'm a little confused. Anyone have any input on this?
Also got in touch with ECS Tuning who forgot to ship me my Forge MBC. They sent me another one no questions asked and were quick to respond. Props to ECS for the great customer service. Also had a similar issue with ATPTurbo, who forgot to include a v-band clamp with my downpipe. Not only did they send me the clamp right away, but they were also nice enough to throw in the bolts to secure my dump tube onto my wastegate. Great customer service from ATP as well! Thanks guys!

Pistons and rods have been installed, head and manifolds installed and turbo thrown on for fun. Gotta take it back off today to change head gaskets though... changed my mind about the compression lowering so I'm just throwing an OEM gasket on. If anyone wants a brand new 034 compression lowering head gasket shoot me a PM and we can work something out :D Also my first time getting to use my fancy new Snap-On torque wrench which was nice. Plan for tonight is to get the pan cleaned up and reinstalled with a new gasket.

Onto another update that nobody reads except for myself, but that's okay with me. I basically did what I could last night without the head gasket, which was still a lot. This is where the fun stuff comes in... a few small bumps in the road, but this is where you start to get creative.
Turbo manifold is permanently installed with the proper gaskets. Turbo is correctly clocked facing down. I also received my v-band clamp (v-band is ****ing awesome) and WG bolts from ATP so I was able to mount up the new downpipe to the turbo and start mocking up the dump tube piping using tape. Unfortunately I don't have a welder that can weld stainless, but I guess it's a good thing because I can't really fab anything up until I know how it's going to fit in the bay anyway.
I still can't permanently mount the turbo because the turbo-to-manifold gasket I got from PAG was too big (only realized that now), so looks like I'll have to shoot Arnold an e-mail to see if he can get me one. Luckily he's close by :)

Found out that the big black vacuum pipe that sits on the left side of the valve cover with the pancake valve at the end, won't fit because the turbo sits too high. Tried heating and bending the pipe a little higher but it started to pinch itself. I don't want to restrict whatever is running through there so it looks like I'll be picking up some silicone or rubber hose and a bunch of fittings and brackets to run it myself. Gives me an opportunity to tuck it a little bit out of sight which is always a good thing.
Got the fuel rail and injectors seated, clipped in, and bolted down. Really looking forward to seeing what the Siemens 630s can do.
Still haven't installed the oil pan and pickup. I have them soaking in a tub of degreaser and wheel acid to clean them up before they go back in. In the meantime, I ran all of the coolant and oil feed and drain lines for the turbo which was cool. Arnold@PagParts did a great job with the fitting/line kit that he sent me. Everything is spot on in terms of length and fitment, and every fitting in the kit got put to use. Only issue I came across was with the coolant drain into the block. The old rubber line was removed. I noticed the little metal thing that the rubber line connects to, and I assumed it was threaded into the block, so I was able to heat and remove it but turns out it was pressed and not threaded, so looks like I'll have to tap and thread the block in order to install my new fitting and connect my line.
Also a little confused on the coolant feed and drain. I haven't had a chance to look at it yet. I know the top is oil feed, bottom is oil drain, but I THINK the right is coolant feed and the left is coolant drain. Hoping someone can confirm that this is correct on a 3071r-wg before I tighten everything down.
Tonight's plans are to get the new HG installed (again) and finally torque down the head and VC, and start putting other random things back together before I forget where they go. Moar pics:

I wasn't planning to run a catch can originally, but now I'm feeling a lot more comfortable with moving/tucking/deleting things, so I think I'm going to delete PCV and use a catch can setup instead. I still have to look into it a bit more since I don't know enough about them. Gotta figure out the best setup for an AEB. There's a lot of debate on how to route it, how many cans you need, whether or not to have it vented to atmosphere, etc., so I want to make sure I pick something that's going to work well without giving me trouble later down the line. And thanks for reading lmao. Keep me posted on your build! I can't wait to see it all done.

Thanks again for the setup bro! Can't wait to get it all running. The 6 top middle nuts are a bitch to get to... I'm trying to get them as tight as possible but I can barely get a wrench in there. Hoping for the best. What kind of problems were you running into?
No updates today. I didn't get much done last night, just started running new vacuum lines and tucking things out of the way. Got the oil pan and pickup tube all cleaned up and ready to go back in. New OEM head gasket is installed and the head and VC will be torqued tonight. Found one of the pickup tube bolts inside of the pan stuck to the magnetic drain plug... was wondering where I put that... So yeah, time to start putting things back together!

i took a wrench, bent it, and grinded the edge of the ends at a 45 degree angle. they always come lose. once you drive it once and let it get to full temp, wait for them to cool off completely then tighten them. never try to tighten them while theyre hot

Good idea, I'll have to try that. Thanks for the tip [up]. What kind of bolts were you running? I wonder if some Loctite on the threads will help at all.

i just used oem ones. 034 has some high temp loctite that may work, no regular shit would seeing as how your exhaust manifold reaches temps upwards of 1300 degrees

Thanks for the link. I believe I have some hi-temp thread lock already but if not I'll think about picking a bottle up. I'm using hardware from pag parts... they're supposed to be really good lock nuts so I guess we'll see what happens. Still trying to figure out how to set up a catch can on an AEB. So confused lol

So IE sent me 06A head bolts instead of 058... luckily they were nice enough to send me a new set so I'm waiting on those. Seems like a lot of screw ups lately. Still haven't heard back from Arnold about sending me the correct turbo gasket so I guess I'm just gonna pay the $10 for the correct T25 gasket that I need. Oil pickup, baffle, gasket and pan are back on. Another wasted weekend. [down]

Well... a small update I suppose. Finally got my ECU and ProMAF back from United Motorsport, although I'm pretty upset they didn't send me a filter to go with it as advertised. That's more money I ahve to spend [headbang] I started splicing up the harness to install the MAF and separating the wiring for each different connector so I can tuck some things out of the way and clean the bay up a little. Fuel Pressure Gauge is installed into the feed line to make sure everything works correctly.
Got the motor back together (again). Motor mounts are on, pan is torqued, belt tensioners are back together. So again I'm at a standstill until I get those head bolts in tomorrow, and the turbo-to-manifold gasket on Thursday. Luckily the weather is nice for the next day or two so I'm going to try to take advantage of it and get some work done in the bay.
Considering hooking up oil pressure and coolant temp senders while the motor is out to wire up gauges at some point. I was having trouble with the oil light coming on a lot before the build, and my coolant temp gauge in the cluster doesn't work at all. I'm also still super confused as to how to hook up a catch can, or if I should even bother? Really want to delete some PCV stuff.

I honestly wouldnt even bother with the catch can. I've had mine dumped to the ground for about 10k with no issues at all. If you dont dump it to the ground and just vent it then it will give some nasty smells in the car.

Melomandn, thanks for the pics. I think I figured out the catch can thing but now I just need to pick a can and find the right lines and fittings that I need. Anyone have any suggestions?
Got the new head bolts and T25 gasket so everything is pretty much done besides the clutch and catch can setup. Gotta mock up the TIP/MAF setup and charge piping and DV relocation to get an idea of how it'll all connect. The turbo inlet is 4" and the MAF outlet is 3", so I need a 4" to 3" reducer elbow for the TIP and a 3.5" air filter to attach to the MAF housing. I'll need to figure out how to attach the 1" DV line into the entire mix so somewhere in there I'll need some sort of T or something?
Still need to tap the block to attach the coolant return line because I ****ed up the barb, but all of the other lines are attached and tight.
Looks like 034 is coming out with a new rear sway bar and subframe brace so I'll be making my preorder asap and picking that up instead of the Stabila/Neuspeed combo I was planning on getting. The 034 bar should make a much better Autox bar anyway since it's stiffer and I'll probably just run it with the stock front sway, and it's a lot cheaper too. Should really help with turn-in and help to promote oversteer which I openly embrace :D Win-win :thumbup: .
Decided to wait until the spring to install the front BBK since I don't have any wheels right now. Going to pick up the Tyrolsport caliper stiffening kit to go along with the rotors/pads/lines/fluid to really solidify the whole setup. Found a beat set of 18x8.5 RXIIs that need to be refinished, but I think they'd make a nice winter project and would look great on the car. Should look something like the pic below only it'll sit a little nicer than that obviously ;)
As of right now I'm planning to have the car on the road by New Years. I feel like it's a realistic enough goal and I can't wait to drive my own car again. Really getting sick of the ****ing F350...

I have no photos this time but I do have a small update. Motor is all timed up thanks to a friend of mine. Ordering a new clutch tomorrow. I decided to keep my RA4 flywheel and get a 240mm FX100 kit. It should hold up just fine and I really don't have the extra hundred something bucks for the 400 that everyone raves about. Other than that, I'm in the same boat I was in a week ago. Progress creeps to a hault but soon enough it'll be done. It's been tough with the holidays and such.

Had an incident last night with my current daily driver, a, 89 F-350. Damn thing broke down and I'm getting a little nervous... gotta get this car back on the road asap!
Ordered my clutch this morning from Mike Hood. Went with the 240mm FX100 which is rated at 425ft/lbs. Should do the job nicely. Also ordered the block breather adapter and the Vortex vented catch can from 034Motorsport. I changed my mind about the smell and I don't really care, I just want something simple that will be easy to set up. The ONLY thing left to do is to connect the DV line back into the TIP which I still need to figure out... need to find like a 1" quick-tap fitting or something that I can just drill through and attach to the elbow connected to the turbo inlet. Once that's done it's going back in the car, so hopefully next weekend depending on weather.
Still need to change the gear oil, add fluids (once it's back in), install the tranny mounts, wire the MAF, and get some new piping to go from the compressor outlet to the hot side of the FMIC. Then I need to pray to god that the thing starts and runs correctly or I'm going to hang myself.
Going to pick up the wheels next weekend as well. Looking forward to having some wheels again, but I'm not looking forward to the refinishing...

Got my new tool chest set up and cleaned the garage up a bit. It's actually reeeallly nice for a HF box. Drawers roll very smoothly under load, top lid has nice shocks on it, and it rolls around with ease. Very happy with it!
Got the block breather installed and removed the rest of the PCV stuff. I deleted the second washer fluid tank and I think I'm going to mount my catch can in its place right under/next to the coolant tank. Also removed the cruise control module since my stalk doesn't work anyway. I took a little time to clean the bay up a little bit and I think I'm going to try to get rid of (or hide) a few more things to make her look a little nicer.
Also got the lid for the fuel pump off to take a look but I didn't realize it was that far down. Looks like it's going to be a pain to change so I'm holding off for now until it warms up a bit. Kind of sucks :( Looks like my interior needs a good detailing soon too haha

Figured out the DV connection finally! My dad found a random fitting at work that was able to do the job. It's sort of similar to a quick tap fitting (http://www.atpturbo.com/mm5/merchant.mvc?Screen=PROD&Product_Code=ATP-FTG-010&Category_Code=BCS), but on a much larger scale. I used an extra sharp razor blade to cut the hole to size and used some RTV sealant (the silicone oil pan stuff) to seal it off as best as I could. Seems like a tight seal so far. I let it sit overnight and I'll check it out today after work to see how it's holding up. Also fabbed up a simple bracket that bolts to the serpentine belt tensioner to hold the DV line in place, and a couple of zip ties to hold the coolant feed line in place.
For boost control, I was originally planning on using an MBC in parallel with the n75, but after looking at the Forge MBC that I cheaped out on, I'm kind of disappointed and I think I want something a little nicer. Turns out it's a 3-port bleeder type and I'll probably get rid of it and pick up a BoostValve or something nicer. Planning to swap the motor back in this weekend so if I can't get anything in time I'll probably just run with the n75 temporarily. Going to need some 1/4" ID vacuum line as well since I only have 1/8" and it's too small.
Clutch assembly and tranny are going on either today or tomorrow depending on whether or not I can get someone to give me a hand bolting the thing on. Weather is looking perfect for the rest of the week and weekend too. Pretty pumped!

More updates that nobody reads!
Got the motor and trans in and locked down. All electrical connections are connected and ready to go. Got the ProMAF wired up, but I'm not 100% sure it's correct so we'll see what happens when I start it. Tucked the injector harness down a bit and ran the ignition harness under the intake manifold and used the 034 conversion harness as an extension to connect the car harness to the FSI coil packs. I ran the ground up to where the throttle cable bracket bolts to the intake manifold. Worked out well and it's cleaner and safer than having the harness sitting over the hot manifold.
My dad built me a little bracket to mount the oil catch can under the coolant tank. I bolted it down to where the secondary washer fluid reservoir used to sit so it's kind of hidden but still easily accessible by lifting the coolant tank. Created a drain tube using some air fittings and hose that runs near the oil pan drain plug, so I can just pop off the fittings and drain the can when I change my oil.
Next step is to get the driveshaft and axles reconnected and hook up the shift linkage. Hoping to fire her up in the next day or two before I reinstall the rad support. Can't wait!

Coming along good! There is nothing like that first start up and it running after getting everything back in. Just make sure you do a throttle body alignment before doing so, or else you might think you done something wrong, because it wont idle right....
Also nice to see someone running the FX clutch kit with the ECS light weight flywheel. I will be doing so if I decide to get a bigger turbo.

I was under the impression that only DBW could do it but guess not. I've done it in VAG COM before (not on this car though) so I already know how. Guess I'll try it out this week and see how it goes.

Almost! Everything is connected. Got the axles and driveshaft locked in last night. Only thing I'm waiting on is the intake and FMIC piping which won't be in until Saturday so I'm gonna see if I can figure out a temporary solution. I just wanna get her fired up and make sure she's healthy!

FMIC and intake piping come in tomorrow along with the new starter I ordered from GermanAutoParts. Also have a new dipstick and dipstick tube coming in Saturday since I lost mine haha. New axle bolts as well because some of the heads are stripping. Hoping to get the starter in Friday night or Saturday morning and finally get her fired up!

Got her to crank last night. Turns out the battery was just too dead to hold a charge from a jump and such. Let it charge for a few hours while I was at work and sure enough she started cranking when I got home. Thanks to everyone who helped out, really appreciate it.
I let it charge all night and it's charging all day today, so I'm planning to hook up the FMIC when I get home and get her started tonight. Hopefully it goes well so I can get the rad support together tomorrow and have her on the road Sunday. Can't wait!

She lives! Idles at about 1k with a normal looking vacuum. It was smoking a bit at first between the downpipe and turbo but that seems to be fixed now. Went through a couple of heat cycles already and she's pretty much ready for the road. No fluid leaks or anything that I can tell.
Only thing keeping me from driving it is the front drivers-side axle. For some reason, it's not bolting into the tranny very easily. When you bolt it in and turn the wheel on that side, it actually wiggles the transmission around as if it's binding somehow, and if you force the bolts in it actually starts to pull out some sort of metal hub on the inside of the transmission. I'm assuming the axle itself is bad so I just ordered a new one from German Auto Parts.

Oh, forgot to mention that my oil temp gauge spikes to max temp at startup and doesn't move. Ideas? I replaced the sender that goes into the oil cooler above the filter while I had the motor out.

Thats an interesting issue, could it be the wrong sender? I know a lot of the sensors and whatnot are different depending on what the engine code is

Hmm, figured they were all the same. It looked exactly like the old one that I took out. Anyone know which one I need for an AEB? I'm dying here because none of my temp gauges work haha. Coolant hasn't worked since Waterfest.

Thats what you need to fix the coolant temp sensor, it is located at the back of the head.
As for the Oil temp sensor, I'm not sure about that one. I'll ask my mechanic buddy

I've gone through three of those, all different colors/revisions. Brand new thermostat too. Still doesn't work, just sits at cold. I give up on coolant temp lol. Let me know what you find out about the oil!

So I already have my boost gauge installed in the vent to the left of the steering wheel. I would really like to install an oil pressure gauge, a/f gauge and possibly water temp in the near future to keep an eye on things. Where do you guys typically install your gauges? I don't really like cutting up the vents because they block airflow and I enjoy being able to use (and aim) my heat and a/c.

Some people don't like them, but I run a dual gauge pillar pod. I know facelift cars have the airbags behind them, unlike the pre face lifts. I want to try and find a decent triple gauge pillar pod later on. I think they're fitting and very visible being right in sight.

How's the fitment? Did you leave it black or did you wrap it to match? How'd you run your wiring? If you don't mind me asking haha.

The fitment isnt bad, its an Auto Meter pod #20190, made for the A4's. The little pins they include with it, dont really hold it too tight against the stock pillar. I actually just sprayed mine with grey primer, which kind of matches the stock material on the pillar. I drilled 2 holes for the gauges through the stock pillar, and the boost line and a/f wires I fished them through the ecu tray/grommet under the hood.

Hmm... so I started the car when I got home from work just to let it run. Idled for a minute or two, started revving it a little bit, all-in-all it ran for about 4 minutes. I shut the car off. Went to start it 10 seconds later, and it wouldn't turn over. Cranked and cranked, but it didn't want to start hot. I let it sit for a couple of minutes, then tried it again, and was able to get it to start but I had to give it some gas. Any ideas?
Also, random thought, but I want to make sure that the turbo is getting both oil and coolant like it should be. What would be the best way to do this?

So it's been half a month with no updates. She's covered in snow (although it's finally starting to melt!) and still in dire need of a front axle before she can hit the road.
In the meantime, she could use a makeover for this season, so I'll be switching all blue silicone couplers to black and giving her a wash for the first time once it warms up. Also trying to find myself a black filler plate for the S4 bumper to clean things up. Can't wait for some nice weather so I can get her on the road and get everything nice and clean.
Oh, and new euro plate. Matte black background, polished lettering. Same lame text [:D]

I got my black couplers from Silicone Intakes, and havent had any problems with them. Yours being angled like that, are they out of the way from running the bolts for the front bumper? The way mine is at the moment, I cant even bolt up my passenger side.

They're out of the way, but it's a very tight squeeze. Idk if it's the way I mounted my FMIC or what but I had a hell of a time trying to get everything to fit when I first installed it. I'll probably end up getting my couplers from there as well since that's where I got most of my other intake stuff. Or maybe I'll just cheap out and use black plasti-dip lol.

Okay, so here's a question I've been meaning to bring up but I keep forgetting. I'm noticing that the car idles pretty high... probably around 1050-1100RPM or so, although that's just an estimate. I haven't done any leak tests but from a visual standpoint everything looks good. I replaced most of the vacuum lines with new ones as I put everything back together, so I don't think it's a cracked hose or something like that, but I'll have to confirm that.
Could the high idle be because of the catch can or bigger MAF? Does this sound normal for my type of setup? Or should I be seeing a stock-like idle?
Edit: She also refuses to warm start. Cranks and cranks but nothing happens. On cold start she fires right up.

So, few quick updates. We finally have some good weather here in RI so I was able to get the axle out last night and get some work done on my BBS. Faces went in for powder and I'm working on sanding the lips myself which are in pretty rough shape. Ordering new center caps and some spacers once they're ready and I can test fitment. New axle should be going in tonight or tomorrow.
I was able to fix the warm start issue by replacing the coolant temp sensor. With that being said, the coolant temp gauge still doesn't work, nor does the oil temp. I have a new sender for that too that I need to install. Heat still doesn't work and blows cold which sucks. The idle seems to go down a bit once the car warms up. It starts at about 1000-1100 and after a few minutes it warms up and drops to 850ish which makes me feel a lot more comfortable.
I'm waiting to save up a few bills before picking up an 034 rear sway, so for now I'll be rocking an S4 rear sway which should be a slight improvement in handling. I can't install the new front brakes until the wheels are refinished and back together, so I'm going to hold off on that for now unfortunately. I should have everything done by Dubs on Defrost, which gives me just over one month to finish it all and get the car on point. Pressure is on but I'm super amped and feeling pretty confident.

WD-40? Really? Never heard of that haha. I've only dry sanded up to 160 so far but I'll be doing some more tonight. I'll have to give it a shot.

Yeah lol. Blew one off, tightened it, blew the next one off, tightened it, blew the next one off, tightened that, and now it's all good for now at least. I haven't boosted over 10psi yet because I still need to install the 044 fuel pump and I'm afraid of breaking anything, but it sounds and feels incredible. Once I hit 3k it just wants to gogogogo.
So another update. I have a pretty nasty coolant leak coming from the plastic flange on the back of the head. I ordered the part yesterday and it's being delivered today so I'll be spending my afternoon on replacing that and bleeding the system. My gauges still don't work so I'm saving up a couple bills to buy some VDO gauges from 42DD with the sending units. I'm super paranoid about my oil pressure and coolant temp and I don't really feel comfortable driving around without knowing what's going on.
Wheels are definitely not polishable, so I'm looking at some alternatives. Going to get them done asap so I can get the brakes done and have it looking right before Dubs on Defrost and Dustoff. I'm super excited for show season [:D] Just discovered SCCA NER and they run solo Autox events in Mass so I'll most definitely be attending a few of these this year.

That pic was taken after it blew off and disconnected which is why it's hanging so low haha. It normally looks like the drivers side.
I finally fixed the coolant leak! I noticed that the O-ring that seals the coolant pipe to the flange was toast. Replaced the entire flange and all of the O-rings, correctly bled the system (finally lol), and she runs great! No leaking, no coolant light, no steam/smoke, and I have heat again.

So I'm driving down the road on my way into work this morning, and suddenly this happens... Limped the car to a Shell station and had to ditch it there.
Looks like a caliper bolt may have came off and the entire thing shifted? e-brake cable is all tangled up and god only knows where the missing bolt went. Now I just gotta get it home and hope it didn't mess up anything else.

All fixed. Looks like not just one, but BOTH carrier bolts fell out somehow. I had to remove the caliper and carrier assembly and tape it to one of the control arms to limp the car home. A buddy of mine was able to locate both bolts for me so it ended up being a quick fix. Unfortunately my pads on that side are pretty chewed up now since they were only halfway on the rotor. There's a pretty severe 1-2mm step in the pad and a few cracks along the edges. I tried my best to bed them in again but it looks like I'll be needing a new set of rear pads and rotors to be safe.
Hooked my WG up directly to the compressor boost source so now I'm boosting at WG pressure of 1 bar. The car pulls really nicely and I can't wait for full boost once the fuel pump is in. Hoping to do that this upcoming weekend. I also gave the exhaust shop a ring and they're putting together another quote for me. The owner says I should be able to bring it in Thursday and Friday to have a new unit installed. I'm looking at a 3" downpipe-back with a resonator and a muffler. They will be welding up my WG dump tube as well.
Finally, I got my wheels back from powdercoat. I have mixed feelings about them but I'm hoping they'll look good on the car. I have a minty new set of center caps and polished valve stems on the way so now I just have to shop around for some tires. Probably going with a 215/40.

Most of them do. What happened was, the new manifold obviously moved the turbo to a different location, and I was too cheap to buy new piping so I used the same piping I had before and just cut two of the pipes in half so I could angle them different and such. So the parts that were cut don't have beads on them anymore. I still have to bead them but I haven't gotten around to it yet. So many people have mentioned hair spray... I didn't believe it the first time I heard it but apparently it works lol.
Quick update. I've been dailying the car for two weeks now. Just hit the 500-mile mark and 151k miles (she's growing up so fast!) so it's time for an oil change lol. Picked myself up some T6 5w-40 and a new filter of course. Going to drain the catch can for the first time as well and see what comes out. So far the car has been running very strong with no hiccups, besides the brake issue and the charge pipe situation of course. Found a set of Depo clear side markers for $16 new and I couldn't refuse, so those are in the mail. Still waiting on tires, but I finally got stopped for no exhaust yesterday so that has definitely bumped itself to the top of my priority list. Have a bunch of other little things I need to do before Dubs on Defrost but so far, so good!
Oh, and I borrowed my friend's wheels which are for sale. They're ASA AR1 in 17x8.5 et35 with 205/45 Falken 512's. Running 15mm spacers and it sits nice and flush. He's asking $650 obo so if anyone local is interested shoot me a message and we can work something out!

I will most certainly be autocrossing the car, but before I do I need to install a bigger rear sway, new brakes, and get myself a good set of tires. The car is way too low for Autox right now too so I'll have to raise it. I did one event last year before the build and it was a blast!

If you're only spectating then you can pay at the gate when you walk in. No charge to park. If you want to show or park in club parking you need to register on their website (nedustoff.com) ahead of time or pay at the gate and hope there's room.
And make sure you take your time researching each product! Nothing worse than rushing into things, realizing you bought the wrong parts, then trying to sell them to make your money back. Luckily there's a ton of build threads so you can sort of take bits and pieces from each one and figure out exactly what you need beforehand.

AEB is a fun motor to build IMO. I really enjoyed it. Kind of wish I had the time and money for another one but that's another project for another time. Comp Turbo is awesome. I was looking at a 4949 but ended up going with the 3071r just because I got a really killer deal on it. No matter what you go with you'll have a shitload of fun once its on the road haha. Good luck!
Another joyous update. I started hearing some rough clicking/grinding/binding type noises yesterday on the way into work. Left work to go to the exhaust shop for a quote and the noise got worse and worse. Car was vibrating and pulling slightly to the right as if there was some resistance. I think one of the front-right CV joints is starting to go because it feels and sounds like that's where it's coming from, so I ordered another new axle from GAP and I'm expecting to receive it tomorrow. In good news, the exhaust shop gave me a VERY good price so I just have to get him the flange to bolt onto the downpipe, and the flange for the wastegate which I lost. Those have been ordered from ATPTurbo and should be shipping out today. Basically, the car will miss another snow day and I'll be driving the F350 for the day/week/however long it takes for the snow to melt so I can replace the axle.

So, the new axle came in. I get halfway done taking the old one out, then I happen to notice my spacer all chewed up. Turns out the wheel was vibrating and rubbing so bad, that it was tapping into the spacer and pitting/chewing the metal up, which was the metal-on-metal clunk I could feel. Lugs weren't super loose but still dangerous nonetheless. Switched back to my stock wheels and it was fine.
This is why you should always use hub-centric rings. I should've known better.
I feel like a fuck for not noticing it sooner lol but at least I know I'm not having CV problems

Haven't posted any updates in a few days. I finally installed my new center console with an arm rest. Also installed my old heatshield and some clear side markers. Changed the oil. Buffed out the hood which was scratched and swirled. I took the buffer to my wheel lips and polished/waxed them. Tires will be here tomorrow and I'm hoping the center caps and valve stems follow suit. Can't wait!

BBS are officially SOLD. New wheels and tires are in the mail. First person to guess correctly gets a high-five!
The car has been running perfectly. I couldn't be happier. Took some time to wash/wax it and clean the bay, just in time for a local RI show that sprouted out of nowhere. The turnout was huge... it was actually very impressive and for the most part the Hondas were very well behaved! There was a trailered RX7 that shot 12 foot flames and it banged so hard I felt like I got punched in the face. Cops obviously ended breaking it all up but that's to be expected.

Got the new wheels on and cruised to DoD with a bunch of friends. I had an awesome time at the show. Nice meeting some of you folks :D
I desperately need my front fenders rolled so I can get a spacer in there, but the rear fitment is spot on right now. Really happy with these wheels so I guess I'll stick to them for a while. The car drove perfectly there and back. :thumbup:

Tax returns came in. Guess I don't really have an excuse to run open downpipe anymore... gonna schedule an appointment with the exhaust shop this week. Found a set of facelift tails locally for $60 with bulbs and trays so I'll be picking those up soon. Really want a new set of headlights to match but that can wait for now.

Finally dropped the car off to have the exhaust done so it should be done today. He doesn't carry any Magnaflow/Borla products so I told him to just do the resonator and straight-pipe it back and I'll have him weld the muffler on at a later date. Picked up a nice Magnaflow with two tips from 42DD so it should look and sound real nice. He's doing the WG dump tube as well so it'll still scream when I get on it. Can't wait for Dustoff!

Got the car back from the exhaust shop yesterday, but without an exhaust... apparently the guy hurt himself pretty badly and didn't even touch the car. He asked me to come pick it up and I'll bring it back to him at some point next week when I have the muffler and everything ready to go. We decided to v-band the downpipe-to-exhaust connection since the holes in the flange don't really leave much room for nuts and bolts. Makes things easier in the future if I ever need to sell or replace my setup or remove it for whatever reason.

Okay, so lots of changes since my last update.
I finally got around to installing my new fuel pump a couple of weeks ago. Bosch 044. The install was interesting and a pita but overall not too hard and took me about three hours. Also picked up a better boost controller, a BoostValve G2, so I'm finally seeing all of my boost as I should be. 23psi and running like a champ! Lastly, I scored a deal on some new headlights!

They're the Depo ones. Massive upgrade in looks and performance. The low beams are brighter than my old high beams lol. Plus they look sick driving around with the ambers on. I threw in some nice Silverstar bulbs for the lows and whatever was in my old lights for the highs. Couldn't be happier!

Loving my new boost controller. Boost comes on quickly, and it's strong and smooth all around the RPM range. I would absolutely recommend the BoostValve to anyone.
On Wednesday, I started having some A/F issues and I'm pretty certain my upstream O2 sensor is on the way out, so I'm going to be ordering that next week along with the Tyrolsport brake caliper stiffening kit and a few other little misc things that I need here and there. I'm feeling a lot more motivated thanks to Waterfest and I'd really like to have the car in tip-top shape (mechanically) for H2Oi.
I decided to finally pull the trigger on some 16" wheels for the winter, black steelies to be exact, so now I can install my big brakes without having to worry about clearance issues in the winter! I paid $50 for a set of Passat steelies with good tires and hub caps! Yes, fifty bucks. I know, deal and a half. Now I just need to get rid of my 15" stockers and tires.
This leads me to my next project which I'll attack tomorrow:
-Clean and paint valve cover red
-Replace valve cover gasket
-Install EBC coil pack hold-downs and new bolts
-Paint brake calipers red
-Install front and rear EBC steel braided lines
-Install front TT carriers
-Install A8 slotted rotors
-Install front and rear EBC RedStuff pads
-Drain coolant
-Install lower-temp thermostat and new housing
-Coolant flush with OEM VW/Audi G13 and distilled water
-Header wrap my downpipe and clean up my O2 sensor wiring
-Figure out how to permanently mount my BoostValve
-Move coolant reservoir out of the way to clean my catch can
On top of all of that, gonna lay some concrete footers for the new 13'x13' deck that we're building between the house and garage. Lots to do and I'm pretty excited. Hopefully it won't be too hot.
Lastly, wheels are up for sale or trade. If anyone is interested let me know!

Nice! I had that idea a while ago, to use the ECS hold downs with the 2.0 coil adapters. Was worried the coils wouldnt stay put, but even without the adapters, mine still havent came loose. I need to get the adapters though.

I've been running with the adapters but without the hold downs for 5 months and have only had three incidents where a coil has popped. All three situations were from me taking the coils out and not putting them back in tight enough. I bought the hold downs back when I did the turbo stuff just in case, and never put them in, so I mainly decided to use them for looks.
They were a bitch to install with the 034 adapters. The holes don't really line up.

BlinkTek designs which is owned by a member on here. It's meant for the stock airbox setup so it's not really ideal for my situation, but it does the job.

New upstream O2 sensor arrives today to fix some strange A/F issues I've been having. New tires arrived yesterday and I can't wait to get the new wheels. Decided to stick with the same Nitto Neo Gen tires because I really liked them before. 225/40R18 all around. Gonna look great on the new 9.5s [:D]

Thanks. Most of the mods are on the first page, but it's just a rebuilt block with rods and new everything. 3071r turbocharger. United Motorsport software. She runs like a champ at 23psi although I have not dyno'd it yet.

Nice, sounds like we were doing research in the same places. I started off with building a 98 with an AEB. Then got my hands on a 01 with an ATW on which i ended up using the AEB head. I got the same 630cc Siemens injectors and the Bosch 044 in-tank.
Believe me i know how it is to be in one of those crunches, i started my build (on the 98) 3 years ago, then i kept running into issues and this year in january when i got the 01 i resumed. Now its finally done engine wise and i only got air ride, and some other little things to do and i am finished. (sorta' speaking)
I didnt meant to hijack your thread just saw your car and i liked it and looks like even under the hood a lot like mine.

Decided to do a little wire tuck. Nothing is left on the passenger side except for MAF wiring. EVAP purge valve was tucked into the fender and left unplugged but now I'm getting a CEL as expected so I'm either going to extend the wiring for it and hide the connector somewhere or use one of those fancy resisters.
Meanwhile, waiting on some new wheels so I'm stuck with steelies and hub caps in the mean time.

I also was at the official Audi meet at 94th at like 5. But was told there was an Audizine meet at 112th at comfort in at 112th. So, dipped off to over there. At first there were like 4 cars. Was with my freind and I was like, "let's get the f*ck out of here". He told me to just wait and give it time. Turned into a rather good meet like an hour or so later. Not sure if it was an Audizine meet, but it was nothing but Audis and 3 oddballs. But one was a Porsche and the other was an Evo, so it was cool [cool]. And me being the guy that I am, didn't take one damn pic the entire weekend [headbang]. Guy with a B5 S4 told me they were kicking people out of Rose's parking lot, so I never went back. But was told later that they weren't kicking people out. So...
Next year, def planning ahead and now I know what to expect. This was my first year going. Didn't realize how much I enjoyed it over there till I got home.

I didn't realize there was an actual "Audizine" meet that night so I ended up just going to 45th Street after I left Rose's lol. Kind of glad I did though because I ended up meeting the creator of VWVortex and had an hour and a half conversation with him. He let me in on a bunch of new stuff that VAG is working on and I got to check out the new MK7. Pretty cool stuff.
Next year we should try to organize the Audi meet a little better. The turnout wasn't as good as it was last year and I was a little disappointed. [down] Can't wait until H2Oi weekend next year though. Had the time of my life and I'm glad I came down on Thursday instead of Friday like I did last year.

lol here we go again. Went to go meet up with a bunch of friends to cruise to Staggered. As I was leaving, I felt a big pop and my bumper came off, and the wheel was pushed forward and rubbing on the fender like crazy. Jacked it up and noticed the lower ball joints blew apart and the lower control arms came disconnected from the upright so I had it towed home. No Staggered for me.

That sucks. Keep getting the feeling my uppers are going to let go on me at anytime, especially since the way I drive my vehicle. I keep holding off, but it is getting to the point I need to get them replaced. I already did the lowers and tie rods last year, but wasn't in the mood to f*ck with the pinch bolts. Still not. Have a schedule to have my mechanic do them Saturday [wrench].

Same here. I've been meaning to do mine for months but I just kept putting it off. Already have a brand new set of FCP arms in my garage, and the funny part is I was texting my buddy 2 days ago asking him if he'd be willing to do it for me. Guess I waited 2 days too late.

Yeah I couldn't believe it when I saw it. Luckily the only other damage was to my tire, which got kind of shredded along the outside of the tread and sidewall. When the control arm broke the entire spindle assembly shifted towards the front of the car and the fender and bumper were making contact with the tire.
Dubs in the Trees is from 10am-Dusk and is located at People's State Forest - 99 East River Road, Barkhamsted, CT

Going to do a fresh rebuild with forged rods and pistons anyways. He somehow snapped a Brute rod on his B5 GTX3071R with 30psi on meth. Think the mechanic we have (we have the same guy) said the piston was split in two also. I have my suspicion as to what happened, but can't start pointing fingers. So no choice but to move forward. Anyways, all new bearings all around and ARP hardware, so not a big issue at all. You actually just helped me out a bit with it dismantled and having it honed [cool]. Oh, are the oil squirters installed? Never removed them before, so not sure on the torque specs on them. Also, is there anything special about removing and installing new freeze plugs? Also, is this block decked?

Absolutely, and I'll see you there! I should be at all of the major shows regardless of what I drive lol. I love the VAG scene and can't see myself not attending shows.
I'll be at Dubs on Defrost, Dustoff, Staggered, Waterfest, H2Oi, Dubs on the Track, Dubs in the Trees, and any other local ones that pop up along the way.

Hey came across a thread where you pulled the coolant feed barb out of the block and tapped it. I like this way more then the barb. You remember what size tap you used? Did you do it with the motor in the car?

I don't know about 058 blocks, but its an easy solution for 06a blocks. I did it as the block is already tapped (I think 14x1.5 thread)

Correct. The 058 barb is simply pressed in. I'm pretty sure I used 14x1.5 tap but it's been a long time so I don't really remember. Just be very careful tapping as you don't want to mess up the threads - take your time. Also make sure to use some sort of thread sealant to prevent leaks!

I never really read the forums anymore but I was happy to come back to this message haha. Unfortunately it sold a while back and I've regretted it ever since, but it had a few outstanding issues that I just did not have the time or money to afford.
