Hi all,
I been browsing the Audizine forum for some time now. Many of the projects I read here are quite amazing and inspirational. Anyway, I figure it's only fair that I pay my share by documenting my own project. Please do keep in mind that this is a project that would take a long time and I am in no rush of things. This is my weekend car and I want to do it right.

Oettinger front, side skirt
S4 rear bumper
Sportec cat-back exhaust
KW V3 coilover
Porsche Cayenne six pot calipers with floating type 355mm cross-drilled rotors
320mm rear rotors with upgraded pads
19x8.5 ET35 3pc forged wheel with step lips / 225-35-19 all around (soon to be replaced with Rays Progressiv ME 19x8.5 ET31 front 19x9.5 ET37 rims. I had them sitting in my basement for few months now)
Phase 1 - Custom Audi A4 Tubular Manifold
Markku custom built me a manifold, downpipe, wastegate reroute and a support brace. They are amazing quality but don’t take my word for it. Let the pictures speak for themselves.

Phase 2 - Engine
Issam of INA is commissioned to build up a 2.1L longblock consist of following,
CP bore: 83mm stroke: 95.5mm Compression ratio: 9.0:1 (coated)
Brute Rods with EDM
MK4 TDi Crankshaft
Supertech inconel exhaust valves (+1mm)
Supertech valve springs and retainers
main bearings (OEM)
Rod bearing (Calico + 0.000in)
SEM intake manifold (large port)
RS4 type 70mm throttle body + Adapter harness
phenolic spacer
ARP main studs
ARP head bolts
big bore gasket
CAT CAMS 3658
Brand new Block
Brand new AEB Cylinder head
OEM Timing belt & water pump
I have asked Issam to start a separate complete write-up of the installation process so others may benefit from it. Once again, prop to him for everything.
Phase 3 - Fueling and tuning
Undetermined yet.

very nice... i always thought the custom fabrication far surpass any mass production made parts.... i wasnt really a fan of the B6s, but urs is pretty mint! now i have to convince the fiance to like the avants so itll be her next car lol

Agtronic is bad ass. Guru's S4 and this stuff. Definitely a "go to" place. Wish I had the money and they were close for some nice stuff like that. Looks like they have a jig made for that downpipe though. Did they just make all this stuff on a spare engine (manifold, downpipe, wastegate reroute) so they could make them for anyone without the car being there?

A little background on this project. The inspiration came after seeing so many projects here trying pushing the envelope of B6, especially Michel aka JetJocky's built. I contacted Markku right away and few days later we agree to a price that he is happy with. The only condition I asked him was to give the his 110%; his masterpiece so as speak. Since time was none issue, he took all the time he needed for the custom fabrications (two~three month) and delivered just what i asked him to - true art in mechanical form.
The turbo of choice for me is polished/v-band GT3076R .63 with a TiAL 44mm v-band WG. After seeing Jake's built for his dad, I am confident 400+whp would be attainable with GT3076R series giving the right formula.
On the sidenote, keeping my fingers crossed. I may have a shot finishing the build before Clint (j/j... keep up the good work! don't let anyone bring you down)

Proper engine management software and fueling will bring out the true capability of this hardware package you have put together. Have you given any thoughts into this? Sticking with motronic tuning or stand-alone engine management? Custom fuel system like Michel or factory returnless system?

Yup,
that was the intention but you would probably have to purchase the turbocharger and lines through us as it is not really worth it for us to just sell a manifold and downpipe.

Unitronic is currently working on the 830cc returnless file for the B6 through a customer of ours. I will be running that file to begin with on my car as well, and seeing where it goes from there

Sounds good. I am pretty sure you are going to run into fueling limits when really trying to take advantage of that hardware configuration. Keep that in mind as you move forward.

What about the return-style system on David's car? Why is Unitronic developing two separate files? Doesn't sound like a good business model to me.

Probably because lots of people said they'd rather run the stock fuel system and see how far it can be carried..... [;)] there's a couple of us ready to pony up right now (just a FYI)
also, it seems to me that the less modification needed to still safely achieve results above and beyond the current 630cc file the better (from a business standpoint anyways)

I did not run the Eurodyne 1000cc file because my ECU is fried, I never even got a chance to run it. We plugged it in to do a throttle body adaptation and it wouldn't wake-up. I don't like bashing anyone so I never said anything on here, Chris did say he would check out the file and I have respect for what he does.
The B6 community only had the Revo 440cc file for the longest time, Unitronic did surface on cars like Josh's (mtbrider) and Dan's (B6Lovin) pretty early, but the files are stronger than ever now. GIAC had their 28R tune but it failed miserably. Now, the Unitronic tune has put down the best two times on B6s in this forum, replacing the outdated Revo files

Pretty much the top of the line turbo kit in our entire line up.
1 piece crimped coolant/oil lines
v-band turbo manifold
HTA turbochargers etc...

The ones I have in the basement are the first generation model which still have the engraved volks racing writing on it. They are harder to come by now the day and weight slightly less than the newer ones (without the engraved).

Yes the trim and roof rail were swapped. The OEM aluminum side mirrors were added to flow with the rest of the car.
What do you guys think about B7 Oettinger front end conversion?. I can get the B7 hood, fenders, and paintjob really cheap. But I hear rad support would have to be swap to B7 as well. That's why I haven't done it yet. Besides, Issam is doing such a good job sucking all my money dry I am not sure if I would have any money left for anything else. [:D]

A little update on the project. Engine build should start very soon as Issam is still waiting for the coated pistons to come back from CP. Everything else is ready to rock n roll. In the meantime, I comissioned a local shop to add ceramic coating to my turbo manifold, downpipe, V-band turbo housing (hot side). The coating is in satin black color and rated to 2000F. We will see if they work as advertised.

The gold color was not done on purpose. It was generated during the curing process (baking at 700F for 1+ hour)

You mean the one i got on my car? Well, I have to look it up. It's 3pcs forged wheels made from Japan. They look really nice but Rays Progressiv ME is really lightweight 1pc forged wheels so i may put that on instead.

I sold the GT3076R turbo to a personal friend. Instead I bought the FP HTA 3586R with 0.82Tial V-Band housing. Thanks to Issam he happend to have one in stock.... big prop to him for no waiting!

I don't know what's going on. It's been 9+ weeks and counting just sitting here waiting for the CP pistons to come in. Needless to say I am not happy about it. I waited and waited and everytime I asked I got no direct response. Consequently I contacted CP directly two days ago and they gave me their version of the story. Having said that, I will talk to Issam next few days to see exactly what happend and I am more than confident he will make things right.

Normally these Euro RS4 seats would indeed cost an arm and leg, especially if you plan to buy them NEW (http://www.gmgracing.com/audi_rs4.shtml).
While buying them used is not cheap by any means, you can occasionally across some wicked deals off a wonderful thing called EBAY. You just have to be patient and shop around.

Stereo: Head unit tested and fitted and all is well. Onto wiring the power cable for the amps. First stop, getting the fat 0 AWG power cable through the firewall. There are two ways to do the job. One by the passenger side (behind the glove box) and the other one by the driver side (follow the steering wheel shaft, it's slightly above it). I choose the latter.

Open discharge on wastegate wouldn't add more hp based on my understanding. I want to do the exhaust cutoff for the performance, not so much for the noise.

The idea behind this modification is to reduce as much backpressure as possible once the turbo spools up without actually going full "open exhaust". Yes it would be loud when the valve opens but I can add a switch inside to overwrite it when I don't need it (I call it girlfriend mode). High flowing turbo like HTA3586 should benefit even more. Anyway, this is something in the back of my head that I may or may not end up doing. I am open for suggestion.

-Fluidampr
-Replace the CAT 3658 cam to lesser agressive Autotech 1.8T CAM (I decided to retain as much torque as possible from going to 2.1L)

I hear ya bro. Another reason I wanted to do this is because I want to add a resonator with more restrictive padding to quiet things down and to avoid common "exhaust drone" often associated with aftermarket exhaust systems. After lengthy discussion, the welder and I came up with this design as alternative.

I was looking into something similar for my Milltek.
I was going to fit something like the pic above around the DP area with the exception of putting a vac controlled flap on the free flow side. So then when Im on the freeway or the rents are in the car close the flap and bye bye exhaust drone.

After countless hours of researching, I finally settled on the mufflers I am going to use in my build.
Burns ultra light Stainless Mufflers (http://www.burnsstainless.com/ultra-lightmufflers.aspx)
For the Resonator I am considering this (http://www.burnsstainless.com/sm-300-450-17.aspx) Weight: 3.31lbs
For the two rear exhausts output I decided to use their new 2-stage mufflers shown here (http://www.burnsstainless.com/sm-250-450-17-2s.aspx) Weight: 3.52lbs
The custom setup will consist of 3inch pipe downpipe (de-cat) connecting to 3inch resonator as close to downpipe as possible, then y splits into two 2.5inch rear mufflers, and finishing them off with custom dual tips on each side. Of course this will all be done with pre-mandrel bend T304 pipe work to lessen as much restriction as possible.
I want to take this chance to thank Vince@Burns Stainless (http://www.burnsstainless.com/INDEX.aspx)for his amazing support and to take time to answer my million questions. Maybe I will pick up a few of those legendary Wiggins Clamps (http://www.burnsstainless.com/wiggins.aspx) too if they only accept my bladder as payment.

I used Wiggins clamps on the dyno motor.Trust me they are a PAIN IN THE ASS. The only reason I used them was to have "uniform flow" without any obstructions and to be honest I do not think there was a drop in power if I went to silicone couplers.

No I am afraid I don't but you could say that I am passionate about this car. Most of the BAT people on this board spent just as much as me if not more. That's the price you pay and a trial and error thing when pushing the platform to the limit. I am lucky in the way that I was able to learn from other people's experiences before executing my build. Yes it is expansive, I won't deny that. But I rather do thing once and do it right. You know what I mean? Some may suggest I put the money towards something newer or better, but reality is I don't want to and don't see the point. But just for argument sake that's say if I really want to go fast, I could have bought a cheap EVO and modify the hell out of it (a friend's evo go from 100km/h to 200km/h in 4.3sec, that's even faster than a heavily modified R35 GT-R that did 5.6sec in the same test, for less than 1/4 amount of money spent). I could go on, but you get the point [:D]
Anyway, back to the build.
I settled on the fueling, I am going to mount two 044 pumps plus a surge tank and change the fuel delivery to return type. I can't afford running lean and Mike Hood's setup is proven up to 600+whp. If that's good enough for him, that's more than enough for me. I will have to think the best way to mount them and to get rid of the noises they generate. I know it's a high pitch sound.

Spool time was changed dramatic with this VES setup, and finally i can cruise with out drone when VES is closed - i use remote to open this, its also vacumo controllede.

Thanks a lot howard, and yeah im very happy with exhaust cutoff, the amazing thing is that i had 3" complete turbo back exhaust system before with straight tru mufflers and 0 backpressure - but the way the VEs blows out so soon apparently liftet spool and a great deal i might ad, the comparison is to actually dyno and not but dyno ;), the spool changed but i dont think it added more power, its difficult to say really, because on my last dyno i had maxed out my fuel pump and was really stock at that point, so i added different fuel pump and the VEs to latest dyno not to mention more boost, but before boost climbs bigger their was still a lot more power gains in turns of spool time - i know JVK tuning who build the VES setup for me only swears to the oem cut out valves, everything else he tried just dont last or work as quickly, but they cost a lot :(

Just got the wheels installed. I am amazed how much difference the lighter wheels make!

Update: Dual stage airbag (B7+) retro fit to single stage B6
After some Google search, it looks like retro fitting the dual stage airbag system into B6 is nearly impossible. In fact, I don't think there was ever one that worked properly.

I didn't realize this until I started with my own Euro RS4 steering wheel conversion. Luckily, I got some e.engineers co-workers and after some discussion we will try to experiment and see if we can overcome this problem.
We are going to attempt to create a logic board which aims to address the following,
a) impedance variation issue when mixing the wires
airbag stage1 -wire 1 with airbag stage2 - wire 1
airbag stage1 -wire 2 with airbag stage2 - wire 2
b) possible insufficient triggering voltage
There was one case which the person only installed stage2 airbag wiring directly (and left stage 1 wire1 and 2 blank) and during the impact the airbag also failed to deploy. It may have something to do with the voltage threshold being different between the B6 Single and B7 Dual type, or the stage1 must be deployed first. Although there is no clear evidence to support either theory, we will up the incoming voltages to make sure it passes the possible increased triggering threshold of the dual stage airbag system.
If anyone have the electrical wiring diagram to the B7 RS4 airbag system. Please PM me. It will help us out greatly.

Semi-Update:
Full B6 01E gearbox & rear sub-frame - Most of the parts arrived two weeks ago but missing the shifter and FL axle assembly. I plan to order a shortshift kit and two new axle.
INA built 2.1L stroker engine - JUST cleared custom and should be in my hand either today or tomorrow. Issam, where is my intake manifold and turbo??!!!
Actual Swap:
This is where things get interesting. After discussing various options available, I settled with Audi Taichung to work the complete swap work. For those who don't know, Audi Taichung is is one of the biggest and newest Audi dealerships in Taiwan. Not only does it have state of the Art facilities (with combine over 50+ lifts if I am not mistaken), it's also got every audi spec tools available including a out of this world painting facility (more on that later).
I would like to thank all the managers at Audi Taiwan for letting this happen, ESPECIALLY the general manager David Hsu for help out on this project. If it wasn't for him, none of this would have happened and I would probably have to sell my kidney with the dealer going-rate of labor charge.
Things are shaping up. More to come~

Next step, disassemble whole transmission and all rusted parts. Example like the one shown here,

The processes will involve material (glass) blasting to clean up then follow by rust proofing. Then all the material will be sent to be powder coated or other protective plating. We are evaluating our options. Things should look pretty differnt when it's said and done.

i was watching the build on this but its been going for over a year curious to see how yours runs. i got rods and pistons and main studs from issam i sourced my own crank but mine is a 2.1 as well alh diesel crank and i love the power it has with the 3582 tial here is a pic of mine all done

That's some good spool. HTA3582 or straight garret? That's actually really good spool. There are acouple members here, one has a 2.0 stroker and is trying to spool a slightly smaller 5857 and doesnt see 21psi till 4600, but it could be tune, he's running pig rich. I am hoping the 2.1 I am building for a b6, will spool his 5857 very nicely. should on Tapp with 9:1.
Any numbers for the gti? Boost? power to the wheels?

That's nice spool. Are you running .63 housing or .82? I will be testing both turbos (I got both of HTA 3586 .82 Tial v-band and GT3076 .63 Tial v-band here) and see which one I will end up keeping. I will be running AEM EMS standalone. More on that later.

I'm not familiar with who Scott is. Does he make these catch cans to sell or it was a one time deal? I've been ltrying to find a catch cat similar to yours with the -10 fitting but havnt had any success.

Why a 2000cc/min injector when you are going to run a rising rate FP system? Seems like too much fuel. 1000cc/min units probably would have been fine for your goals.

Yeah I know what you mean Doug. I originally considered ID1000 for my requirement. But ID1000 isn't true 1000cc injectors unless I run them at higher pressure. Since I may end up running direct port Nitrous which will put me to borderline fuel requirements and my tuner swears by the new ID2000. The choice was rather simple for me.
Other than the price, you can't really go wrong with these injectors.

Dual Bosch 044's in an Integrated Engineering surge tank will both be quiet and keep you motor safe from fuel starvation. Most of the Weldon pumps I have heard are a lot louder than my Bosch 044. Not sure on the exact models though.

its a helluva lot better than any other option we have. good workmanship in every piece, the welding is top notch, integrated velocity stacks, some actual work, design, and engineering went into it (as opposed to the usual thrown-together bits).
i was hoping to finally show everyone a back to back dyno of the INA vs a stock manifold with stock and 75 mm TB's on each.... but that all hinged on a coolant bypass pipe which would go under the runners instead of over. due to some complications with production of that pipe it never happened, so swapping mani's while im eating up dyno time isn't happening. oh well... im still the only 1.8 on here trapping 113+ on pump with a 30R... there's a few people with the same or better setup than what i have now and i've yet to see anything more from them (david and clint being the only exceptions). the only main difference between my car and others being the manifold/TB. (the only difference in my favor that is.) draw your own conclusions, i've drawn mine lol.

I wont be disclosing plenum volume due to it being proprietary info and the flow bench due to the thread we have written for Vortex.
For your R32 you should have gone with the Rothe unit. It is around $1200 and flows really well.

i hear ya. sorry if that came off as semi-aggressive. wasn't meant to be. there was just a ton of shit talking over the thing when it came out. everyone asked and begged for someone to make a nice intake mani for these cars... and issam finally made it happen. then nobody wanted to pony up the cash and just stuck to shit-talking a product they'd never even seen. twas kinda ridiculous

Update:
Sorry for the lack of update guys. Been really busy with work. Right now we are working on a full set of custom (forged material, possibly forged titanum) 01E gears so the gear box had been completely disassembled for that exact intended propose. In the meantime, the rear sub-frame is also disassembled and parts are being send out for sandblasting and some new coating. Here are few photos to share with you guys.
