I dropped off my car last week at RAI for a custom 3 inch exhaust. Should be done sometime this. Hopefully Clint will post some pictures today.

Hey guys, Eric has been nice enough to give us his car for the prototype of our turboback exhaust, which is going to have 3" V-bands throughout along with Vibrant pieces for the mufflers and resonators. We only use the best quality materials here, and we really take our time to make sure everything is top notch.

vanjens utilize a cast clamp, wiggins are machined. The cast units will cost much less, i am anticipating up to 50% less. I love working with the adel wiggins but price has pushed many people away and toward aluminum vband, even with the stability of the aluminum vband we still have to put in hump hoses. With the hump hoses we use boost braces to ensure no blow. the vanjens will be a amazing product. we should have some here soon.

Note the rubber o-rings........ presuming you're not hoping to replace exhaust v-bands with these, right?

EDIT: Nevermind, they only come in aluminum, so most likely not.

I think there's a pretty big market for a sub-thousand-dollar exhaust solution around here.. APR, Stasis, AWE.. they're all around $1100-1200. Can you give a ballpark estimate on pricing at this point? If it's < $1000.. wonderful! If it's not -- can you talk about the competitive advantage that should lead someone to buy an RAI over one of these larger companies' products that have been out for a while?

What I have learned in the past 5 years of working on cars is tremendous. One of the things is that paying less for something is great, but if your paying less for something because the quality isn't the same, than your eventually going to have to buy two. At that point, the more expensive, better quality piece would have been cheaper. I have paid twice on so many occasions already. At RAI, we use the best materials and we spend more time than most to make sure the quality is the best because we have to stand behind our product.

Our exhausts use T304 Stainless steel. It does not rust or crack like cheaper materials. We use Stainless V-band assemblies that also do not rust either and will last for a LONG time. Our flanges are machined to very high standards, we use the turbo itself to make the flange, not just a drawing. The piping in our kit is 3.0", which will be perfect for the upcoming BT guys and will have a really mean sound. Our fabrication/R&D Department has been tuning Audi/VWs for a combined 30+ years and makes sure everything that goes out is up to our quality standards.

So, I know that people may want to buy a <$1000 product, but ours will not be. I do however hope that people wouldn't mind spending a few extra dollars to get one of the nicest systems out on the market.

Sorry for my rant I just really want to show people why I love our products [:D].

I'm starting to shop for exhaust (now that wheels for next spring are taken care of [up]) and I'm finding that the projected performance gains, materials used (durability), and prices are all about the same.

Everyone's using stainless steel (silly not to these days, right?), everyone's doing 3" piping to give some of the heavier engine builders some breathing room, so to speak.. and everyone is offering their exhaust in an array of different outlet shapes (dual, oval, quad-tip, etc.). Some are advertising things like mandrell(sp?) bending, but I'm unsure how much an advantage these things are.

It's almost like a new offering to the market would have to go NUTS on materials and craftsmanship, and sell for $1500+ in order to truly place themselves "above" the others. Instead, what seems to be happening with exhaust around here.. comes down to preference. Preference over look, and sound -- to be more specific. It's like everyone has accepted that there is no better-performing or more-durable product out there, and so they're left to choose based on what they can afford, what looks nice, and what sounds nice.

Perhaps your system can change all of this?!

you make valid points. Your right, there are some amazing systems on the market. To be honest what we are doing is not too much more different then our competitors, however the difference we do offer are in the details. I am not taking away away from what any other manufacturer is doing, i have a tremendous amount of respect for all of them, the hard work put into the systems cant be measured. The details we are offering in our system to set it apart are things that we acknowledge most people wont care about, we do care about these things. The V-band assemblies are of a more premium line, the chamfers are counter bored to lock into place. The tubing we use is US made, there are no inserts of mild or deviations from the 304 formula. the flanges we use are food/medical grade stainless, 316L. The flex bellows are interlock designs with more ribs that will have shallower channels in it to cause less turbulance. the tubing we use is bought mandrel bent from either woolf aircraft or burns stainless. the mandrel bends we buy are very precise. Buying in bends and then creating our units force tight tolerance. The jigs we make are very tight. Every weld in the system is pre flowed, and post flowed with shielding gas. All welding work is done in house by RAI Motorsport fabricators. The hanger rod we use is notched to fit into OEM hangers just like factory units, they are also 1/2 inch thick. The most important thing is that we back our system with a lifetime guarantee.
We are new to the market in making production systems, but we have been doing custom for a long time. We have sold many custom systems for much more than the cost of buying a existing production unit. We have made no revisions to the quality or design philosophy of our unit. We do not compromise the bends used to make production cost less. An example of this is some people will find it less expensive to make a a certain bend out of t single 90 degree tube. this is easier and much more cost effective, however 90 degree bends should only be used in scenarios that have limited space. We avoid these transitions when possible. look at the existing exhaust systems we have built and you will see a bunch of flowing bends instead of less sharper bends. this response is getting really long and i havent scratched the surface yet. i hope this helps some.

I applaud what sounds like a quality new exhaust coming to the market. however, at 3'' i worry that it may be bigger than it should be and also louder. From AWE's website:
"Why did we choose 2.5 inch and not 3.0 inch diameter for our MK5 exhaust? Our first prototypes of this system were indeed 3.0 inch, but we found that the effort it took to move the large mass of air in the 3.0 inch system at lower rpms resulted in a loss of torque with very little offsetting gain up top. Take a look at our 3.0 inch prototype dyno sheets here and see why a 3.0 inch system is not appropriate for this car."
i know that the gti is a litttle different but we're talking the same engine here with same basic mods essentially. I just think that the system may only be OPTIMAL for BT a4's and not ones on the k03. I just figure that if no one else is doing 3 inches then maybe there is a reason for it...

While it may be true that a 3.0" system may hinder a bit of torque down low, it lets the engine breath easier in the higher RPMs. These engines are capable of making leaps and bounds in power over the 1.8T and we feel that this exhaust will be a great addition to the factory turbo as well as our Big Turbo setup that will be coming out in the future. Don't worry, we will have dyno slips ourself, we have a Mustang Dyno in the shop that we can test EVERYTHING on.

The volume in which we purchase tubing makes the price difference between 2.5" and 3.0" mere pennies.

We have an in house mandrel bender with tooling to bend 1.5" all the way up to 3.0", so there was no obstacle to using 3.0" if we saw the benefit.

Even our B7 GT turbo kit running 377hp at the crank has no problems with the 2.5"->2.25" split design we have on there. Backpressure and EGTs have all been monitored extensively on our dyno, and EGTs on the street and during track testing.

Good luck with your project, I am sure it will look awesome and make the client happy. One-off custom projects tend to get a little extra loving care in the small appearance details that make the client feel special.

No, I am sure that will turn a few people away but we don't want to do anything that will bottleneck the turbo like that. The flange where the cat connects the turbo is very small, and we will be offering a full downpipe from the turbo back that will have an option for both a catalytic converter. There will be no restriction except for the option for it to mate to the factory slip fitting

Well, the first phase of our project is done. When we start producing the kit, we are going to have 3 variants.

1. 3" Downpipe (with or without high-flow cat)
2. 3" Axle back exhaust system

And those will be able to mount right up to the factory components.

3. Full 3" Turboback system

Both #1 and #2 can be easily converted to #3 with a V-band pipe that gets rid of the restriction. We are finished with the downpipe, enjoy

Lol tranny linkage is fine. Yep we made 25whp over a competitors stage 1 file with our Unitronic stage 2 and RAI Turboback exhaust.

We didn't want a crazy loud exhaust, rather something that would sound mean and flow, but keep the Audi feel to it. The exhaust sounds great, we have video clips, and we will announce the exhaust shortly

Well that's very misleading. Of course you made more horsepower, Stg2 is different to stage 1, especially since stg2 requires a test pipe or exhaust. You should be making what's on unitronic's website. Which company was the car chipped with stg 1?

Quattro or FWD? 25 awhp is still very good, but still a little misleading.

sorry if it appears to be misleading but the prototype car had the other flash when it came in. we would have much preferred to have a stock ecu, but we could not get our FSI master ecu preped in time. so the only results we have is the 25 whp gain on a quattro car. also with the other tune after adding the exhaust we still saw a good increase but we felt that this tunes programming we not robust enough to maximize the large decrease in back pressure. after talking with untronic we are very confident we have only scratched the surface with the levels of horsepower we can see with this exhaust. dare i say 200+ whp!!!!

When you dyno it you'll see lol.. I got 194 awhp (corrected) on Mustang dyno, 4th gear pull, and I'm tiptronic, quattro, with just a test pipe exhaust wise. I'm sure you should be 200+...

we actually found this system to be a bit on the quiet side, unless you go wot....then it screams. On our dyno by switching the tune away from the giac to a file designed for a high flow exhaust we picked up 22 whp with NOT giving the unitronics file enough time to adapt. charts are here http://www.audizine.com/forum/showthread.php?t=305813. i think now the lack of power increases with higher flowing systems are more related to the tuning then the mechanical constraints of the system.

Nice, Ray. It is certainly coming out nicely. So a stage 2 file works well with just the exhaust upgrade? I thought that usually involved a test pipe and a different intake, which I'm not willing to do, and a 2+ was with an uprated fuel pump, which I could be tempted to do. Because not many people seem to think different intakes really help this car, I've been tempted to investigate a stage 2 tune with the exhaust and maybe a higher performance filter. (The filter won't help much either, but maybe a touch, like an intake). Thoughts on using Stage 2 software, Revo perhaps, with just an exhaust and filter?

i can only speak for unitronics (best option imho). But the test pipe or downpipe will be the minimal needed for running stage 2, more flow the more timing. we have not tested the system with the upgraded fuel pump as of yet but the results should be stellar. We dont have any real testing done on intakes on this specific car, but based on previous experiences, stock turbo's work well with drop in filters. intakes should do the same job. overall performance from a intake with stock turbo and exhaust would be minimal. One thing is for sure, with specific tuning the 2.0t is incredibly capable of making great power.

i think you would yield best results going to the unitronic tune with hpfp and downpipe at the minimum. full exhaust would be optimal.

Im slowly pressuring him into the turbo setup that we are gonna do. but i have yet to cross the line with him. [:D]

The volume in which we purchase tubing makes the price difference between 2.5" and 3.0" mere pennies.

We have an in house mandrel bender with tooling to bend 1.5" all the way up to 3.0", so there was no obstacle to using 3.0" if we saw the benefit.

Even our B7 GT turbo kit running 377hp at the crank has no problems with the 2.5"->2.25" split design we have on there. Backpressure and EGTs have all been monitored extensively on our dyno, and EGTs on the street and during track testing.

Good luck with your project, I am sure it will look awesome and make the client happy. One-off custom projects tend to get a little extra loving care in the small appearance details that make the client feel special.
