Since my car is nonfunctional due to a blown turbo I have decided that I want to pull/slightly widebody my car. And since I am crazy I have decided that I am going to do it myself. So far I don't have much progress but I will update as I go along.
Plan right now is to go about 2 inches wider.
Here is the car as it sits now after a day of work.

Engine is gonna stay stock right now. I am sending the turbo out to be rebuilt later this week or next.

I added 4 inches to my porsche fenders with the hammer and dolly method.. took about 200 hours, went from 205's to 285's (and 75hp to 350hp...)

I am going to be adding metal. I want to maintain the half inch lip on the outside and this seems like the easiest way.

Not sure. Right now the car isn't drivable anyway due to a blown turbo.

Plan on about 40 hours of work per fender at least. Then another 50 hours designing it on paper, in your head, ect...
Like I said i've done it on other cars.. its a PITA but cool as heck

I thought I was one of the only ones with this. It is a s*** load of work. Mine is a one inch extension similar to the one above to retain the lip on the inner fender.

The masking job is more just to keep me from going too crazy right now. I definetly want to do a color change down the road. Maybe the same color with a flat clear. Not sure.

Here is todays update. Progress is moving along well and I am very happy with how it is going. As you can see I make welding on small pieces to make the curve. They are much easier to shape as I go. I am hoping to finish up the rough metal work tomorrow.
I am just holding the outer piece up for some of the photos.

Mine was throwing tons of oil into the exhaust so I took it off to get it rebuilt. I have to get it sent out.

Stock but modified with color matched rings and surround. From normal angles it gives a sort of floating illusion.

I didnt end up getting too much done today since it began to rain on me. The basic metal work is done. Just have to cut and grind to fit the outer lip. I did the basic work on the lip to have the ledge all the way around. As long as the weather is halfway decent I should get that on tomorrow. I have decided I am going to lead it, which is a first to me.
I am not going to a rs4 widebody look. This is my own design. I'm not trying to replicate the stuff that I have seen done before. I do think it will compliment the cars lines.

You should seriously put a tank setup on your welder... You'll make your tacks much nicer and have WAY less work to do to clean it up...
and get that metal outa the rain!!! Throw some damn weld through primer on it!! (thin layer)
Your fenders will look awesome, just keep up the work and make templates so that the other side can match perfectly.. Cardboard works good, and so does stiff construction paper.

btw, i think u would get better performance out of ur fmic if you install it the other way.

No gas hookup on this welder. Yes i should throw some weld through primer. The fender is under an awing so its not getting rained on but I still should.
About the angle of the fender. I have an idea and I'm going with it.
The grill if your a couple feet away it looks fine. When you kneel down directly in front of it and use a flash, yes it does look bad. Audifuego are you saying that because hot air rises? I would doubt that it would have an effect due to the pressure situation.

Direct rain will do just as much as condensation. The moisture in the air will rust (surface) bare metal in like 24 hours, this is in dry conditions....
Just be careful, you want your paint to stick and not flake 3 years down the line...

I do agree with that, but also remeber that even tho theres a huge amount of pressure coming in, theres also vacuum on the other side... and the easiest and shortest distance for the air to travel is in a straight line leaving me to believe that a very small amount of air ever sees the bottom of your core. (especially since hot air rises.)
I dunno i may be wrong.

so i stopped by riches to see what kind of trouble hes gotten himself into this time. and after being there for about 10-15 mins we went over his ideas and goals for the look and style of the widebody. after hearing what hes doing i will be shocked if any of you dont like the look. its not donny mak and its not rs4... its rich hampp style. be prepared for some jaw dropping it gonna be hott!!

My fender finally looks like a fender.
All the basic metal work is done. I also began to lead it. It took a little while to get a hang of it but by the end I felt comfortable. Plan for tomorrow is to finish leading it, shape it, throw a coat of primer on, and then the fun part; move to the other side.

Another rainy day limited my progress. It is all sorta one color with some primer sprayed on to prevent rust. I still have to finish reshaping the lead that is on there, and I am going to relead it once more. I might leave this fender like this for a bit and move to the other side. It is close enough that I will be able to finish it with a bit of bodywork.

i'd say the harder part is smoothing it to perfection...but you're right, the welding is tough.
i think it will look good once done, its still too early in the process to really see what its gonna look like, IMO.

Your looking good so far! For a first timer on this be estatic that you'll be able to use it!! (alot of people thow away their work because it didnt work, they dont like it, they warped the metal, ect..)

The sideskirts will be moved out on brackets, and then the material will be added to the top of them. Not sure what sides I am going to use. I may stick with my reiger, or use a pair of smoothed abt's that I have. The bumpers are going to be reworked.

Make some new side skirts that look DTM style out of sheet metal or aluminum... it would be the easiest part of the project... I once thought about doing this when I had my a4, however I didnt have time to do the fenders and didnt want to even try the rears... but for the side skirts, go with something simple, and striaght....

i know you said you wanted to design your own curves and u dont want it looking like everyone elses...but... if you dont make ur sides atleast somewhat resemble RS4/RS6 sides, then IMO this whole project wasnt worth your time.
Imo, NOTHING looks better than a plain, extended sideskirt on any widebody car. would make it look soo clean and non-rice

Since reiger glue is the devil I spent most of my time taking off the passenger side skirt today. I did however have time to make a template and mark where I will cut on the passenger fender and shave the turnsignal. Since my updates have been a bit stale I figured I do a quick writeup on how to shave a turnsignal. This is how i would do it, disclaimer if you wreck your car not my fault, blah blah blah.
This is a pretty easy mod; if you are painting your fender.
1. I always like to wash down a fender with dishwashing soap before doing paint work.
2. Mark out where you want to cut to make a filler piece.

3. Cut out the peice you marked. Then sand down the outside area so you have bare metal to weld to. I then use a file to clean up any burrs.
4. You can either use the piece you cut or the hole to make a template on paper, or a folder, which is what I used. Since my hands are always dirty I just put the folder over the hold and rub my hand over it. Cut out the template, trace it on a piece of sheet metal, and then cut it out. I use a small angle grinder to do my cutting.
4. Make sure you have a good fit with your piece. There is a very slight bend in the fender and you want your filler piece to follow those lines. If you just weld it in straight you are going to be forced to use more filler then you would want to. Once you have your piece cut and bent fit it in the fender. You want a very tight fit with metal this thin. The more space you leave the more weld and heat you have to put into the fender. This can lead to warpage or burn though.

5. Once your piece is cut and fit then it is time to weld it in. I weld a holder to the piece so I can move it easily around and hold it exactly where I want it. You could also use a magnet. This is a small piece of metal so you have to be very careful with the amount of heat you put into it. Go slow while welding. I use tacks and alternate sides. On the advice of Hillbilly :G2'd: I quench each weld with water before moving on to the next one. This helps control the heat.

6. You are done with the tough stuff. At this point grind down your welds, and your ready for finish body work. This procedure works for basically anything you want to shave. If the gap isn't huge, something like a door molding hole, you can just fill it with weld. Holding a piece of copper behind the weld helps since it acts as a heat sink, and also the weld will not stick to the copper.

Thanks. The welder only has two heat settings lol. It would be nice to have a better one but that isn't in the cards right now.
Java, like lude said they are 17" flik justices. They are eventually going to become winter wheels when my other winter tires wear out.

Just a cheap buzz box.
Heres an update of the progress. Metal work is done on both front fenders. Next part of the project is mounting up the side skirts so I can see what I have to do in the rear. Then the fronts will be leaded and bodyworked. Very happy with my progress I just have to take my time. I tend to rush.

No update today. Spent the day playing with tape figuring out the rear lines.
No panel on this car is going to be stock. Even panels that had modifications from the first paint job will be getting more. I gotta keep some secrets though.

It is supposed to rain today and tomorrow so I am holding off working on the rears till the weekend. I did finish modding the trunk, just need to do the final bodywork to it.

Finally an update for you guys. I have decided to not mess with the rear doors right now. I'm going to leave that to a future project. I made the "hoop" for the driver side rear today and am going to switch to the other side tomorrow. I have to order a big piece of sheet metal to do the outer lip. That is going to be all hand made, can't modify a piece like I did with the front.

That might be because i haven't trimmed the edge yet. In person the angles are dead on with the front.

I might have some advice, just throwing it out there. I know everyone has their own way of doing things, but heres what I had in mind. Find some ultra-thin sheet cardboard, we used to use this stuff when building models in my architecture labs. You can buy this stuff at a model store, or an art store. It comes in sheets the size of poster board, but its thicker and flexible.
Take this and cut use it to make the mock-up fender flares. Then trace your template onto your sheet metal, when its flat, cut it out, then bend it into the arch shape.
I think this might save you alot of time with the small welds. Then you can use this cardboard template for the other side as well, just flip it over and trace it out on the sheet metal.
You might already be doing this or something like this, I know everyone out there has their own methods to use, just thought id put that out there, might save some grinding and frustration with welds, and in the end both sides of the car will be the same.

Hood is off for a little cold ram air modification.
Driver fender is ready to go back on the car, get a coat of lead and will be better then I thought I could do. I'm really glad I have taken my time. I did some patchwork to it where the metal was getting a bit thin from all the grinding. All the little stuff that really doesn't have to be done is really gonna make the final product amazing.

That would be sweet!! All one fiberglass piece, then put it on hinges that flip it foward to the front to open... then locking pins on the sides and up on the top of the hood near the windsheld to keep it locked down, I think that would be sweeeeet![drive]

I love your work on the hood, when I was thinking about doing something extreme to my hood, I was going to do reverse louvers like D.Macs car in the pic above, however in the spots you put your scoops, sort of more like the aftermarket hoods for the BMWs. Looks great!!!, cant wait to see some pics with some primer on these panels [up]

I think the bumpers are going to fade at the bottom and not stay the same like donny macs were. I have to wait till they are on the car to really see though. I am thinking of picking up a really nice plastic welder so there might be some extensive modifications done.

Hood is almost done. Just have to weld up the windshield washers, and then finish blocking the hood vents. I took the extra time to box the parts of the hood frame underneath that I cut through.

It actually ended up being an annoying situation due to price. Not many legit places sell the t28 journal bearing turbo. If they did it was about a grand and I would have to swap compressor and exhaust housings. I found one place that sold the center cartridge for about 500 but they got crap reviews.
I was also looking at upgrading to a ball bearing turbo but that is a little over a grand and the programming isnt exactly right. I think the next step in upgrades will happen on a different motor.
I ended up going to pes for the rebuild due to the 6 month warranty and they made me feel the most comfortable. It was a little less then half the price of a new turbo.

Progress is slowing down but it should pick up next week. I am absolutly hating spray primer. I was going to try to make it work, but it just isnt going to cut it for me. I am moving the project to my shed where I can spray some slick sand. I will also be able to control the temperature much better.

Yea thats the same size as my shed. It sucks but it will allow me to use my paint guns and it will take less time to heat. I painted my bumpers and sides in there when I painted my car the first time.

question, and I appoligze if this has been addressed earlier in the thread, but how do you deal with water intake on these hood vents during a really bad rain? do you just not drive? I realize not all the water that gets through the vents is gonna hit the filter and it won't be nearly enough to hydrolock the engine, but just curious...

Making a mold to some fiberglass fenders would be very cool. I wish I had the time right now to finish it. It is at the point of the project where most of the hardwork is done and I just need to put the time in.
Abs fenders would be a cool idea. I know the machine shop where I used to work is low on work. Maybe a set of molds in the future. I wouldn't hold my breathe waiting for this one lol.

remember ,when you make your cut out of the extra metal and its all tacked in place...Do not weld in continius beeeds or you will warp the crap out of the meatal .... do stitch welds on oppisite ends to try to keep it cool as possible...Also before you do your mudwork depending how clean the metal work comes out you should use a product called all metal or dura glass.1 quart will do all 4 openings....

thanks for the advice basilv. I did do stitch welds. The fenders are pretty straight. For the initial coat of filler I have decided to use lead. I will probably use some all metal on the inside of the fender just to make it looks nice and its easy.

I really doubt that, considering the extra time and materials needed and how many people would actually buy one compared to just saying they will buy one, leaves relatively few actual purchasers. I think the profit margin does not equate to being a worthwhile production.

1. If i were to get hit after i finished all this custom work, a duplicate set of fenders would be very convenient.
2. With all the man hours in the project, making a few hundred bucks off of it wouldnt be half bad.
3. If i wanted a lightweight option to the all steel/lead filled fenders.
who cares if there are 4 other people with your fenders? they still arent anywhere near his car with a set of fenders.

Yeah, because steel fenders just pop right back after an accident. Fiberglass isnt bad if done right, it can actually be pretty damn good. The problem is people buy the $199 fiberglass body kits on ebay and then get upset when they dont fit right or fall apart when they hit something with it. For the money you pay are you suprised? Fiberglass, if done right, can make body parts that are pretty damn durable. My front bumper is fiberglass ... from a reputable company. I was parallel parked on the street one day and some car hit me so hard that they knocked the bumper right off of the bumper support [down]. Other than the nice beige colored paint my bumper now sports (and will continue to sport until it is resprayed), my bumper is fine. Lesson, dont hate on fiberglass because 80% of the bandwagon here does.
Sorry for getting off topic. Nice work starting. Cant wait to see it when it is done. Want to paint a front and rear bumper? Jk ... mostly.

I like no. 1 above. Our cars get so deep into mods and often insurance doesn't give a crap so having a duplicate copy even if just for yourself isn't a horrible idea.
I know if I could have duplicated a few of my projects for others to have I sure would have. I could care less about ppl having similar mods as I do. Shit, 90% of the mods on my car every AZ'r either has or is about to get [:)]
This is not to say he should duplicate for others. Duplicating something of that size in fiberglass is no easy task. By the time he's done fab'ing up the original rear fenders and sideskirts he'll probably never want to hear the word "widebody" again.
Besides, who wants to deal with the AZ'r mobb when the fender doesn't "fit perfectly" or just isn't as strong as they though it would be, or the gel coat cracks over time, etc. [;)]

Updates will not be coming for awhile. Unfortunately the project is stalled out right now but hopefully if some stuff works out it will be started again in about 6 months with even more steam and mods planned.
All the points you guys have said are valid. Here is my take on this fiberglass situation.
I would love to make molds of everything so it gives me the option of fiberglass panels. This would allow me to easily replace a panel and also take my car to another step.
Realistically these panels would not sell well. Something like a4 rob is doing would be much more suited. While his will also require modifications to bumpers mine will need almost totally reworked bumpers.
I would am thinking in the far future that it might be cool to have a complete front clip done in fiberglass. This would allow me to mold any lines I want to and depending how i do it probably save a bunch of weight.

Finally an update.
Last week I started the car up for the first time in about 8 months.
Finally got off my butt and am starting to get this car back in working order. First thing I am doing is just putting the car back together and then I will break it up into small projects until it is the way i want it. At least this way I can enjoy the car a little bit.
Today i put some primer in spots that needed it and put the front fenders, rear bumper, taillights, and trunk lock back on. Tomorrow the front bumper and lights should go back on. One day this week it will head down to the mechanic to get the ac drained and then I will pull that. Braille Auto B14115 should be ordered today or tomorrow and will be mounted in the trunk. Should save some weight there.

wheels are still going to be my ch's. I just have to get some huge spacers. Update of the progress from today. Hopefully I can put the battery in maybe Thursday and take it to the mechanic.

Starting, what do you plan on doing to get the front and rear bumpers to line up with the fenders? Looks good so far and you are going to need some big spacers indeed. Is the bumper just temporarily mounted because the gaps look way off on the head lights?

get a deka battery. i have had one with for a year and have had zero problems. it is the same battery as the braille just relabelled

Nothing is actually mounted right now lol. Everything has like one bolt holding it on. All it needs to do is get about a block to the mechanic to get the ac drained, then once it gets back the ac compressor and all that good stuff is getting pulled so I have to take everything off anyway to make it easier.
