Gapped em to .025, thanks guys.
Here's another question for you, I cut the lower outlet pipe 35mm(1.5") by cutting the end of the pipe off with the original bead and spokes, cut 35mm off and welded the end back on it. This is the outcome...

Went with ER Intercoolers & carbon shrouds. Engine is in and almost everything is together, car will be running this week :) Quick question, when you guys put the fuel rail on after the injector install, do you guys push down until you feel or hear something or does it seat properly after you bolt it down?

Make sure you clean them!
As far as the outlet pipe, My driverside outlet pipe didn't bolt up after modifications needed for it to fit. Bolting it would be wise if you can figure something out, since it will help the likliehood of it blowing off. However, since you have the bead still, probably be fine. Otherwise, you could use a Fab Tab or something similar?

It's done, I just need to get the clutch line bled and replace the plastic basket in the shifter cup. As soon as I got home from H20 last week I caught the nastiest sickness in a while, I didn't go to school or work for 2 days and I'm still trying to get rid of it. When I get out of my finance class at 2 today I'll prob go ahead and work on it.

Thats one thing that bothers me about those and maybe other intercoolers. I understand the debris is a by product of the manufacturing process, but after paying that much sure as heck they could put some time into cleaning them out for you. Maybe its just me. Of course who would not spend time cleaning them, its good insurance. But to see that much debis that it required 1+ hour to clean means there was alot.
Anyway, nice build. Hope to be doing this one day soon.

And yes, the amount of material typically present in those intercoolers is disappointing, and unfortunately not a new thing by any means.
I had to spend 2 hours cleaning mine with a combination of water, alcohol, and air.

Yea it was a massive pain in the ass. My buddy that's been helping me along the way built me one of those DIY pressure testers that awe has on their website. I think I have a massive boost leak somewhere. Torque ramps up and car hits15psi and then just bleeds it all of after 5000rpm to redline. When I get back from Pittsburg on Monday I'll report back my findings.

I know its been a while but I am interested in knowing what the results were. I just ordered a 605 kit on Friday, I will be going with stock rods for the time being as well. Congrats on getting it up and running, I can't wait to do the same.

Haven't updated this in a long time.
Put 3,000 miles on the kit so far and its running great. Also installed the Aquamist HFS-3 kit (and the 044 Fuel pump has been in for months now). Everything working perfectly.
Oil change tonight using some nice motul fluids.
Dyno tune @ EPL on Monday 4/2/2012. It's been a long time coming, I'm very excited at this point.
Will report back with dyno vid and numbers on Monday, stay tuned!
